I started when I was tired and things were not adding up so I stopped before screwing any thing up.
Thanks for the info. the gap wrong and will retest things tomorrow.
The way that KDD shipped the rings was not cool. All the identifying
tags were removed. I am so used to a card or packaging info shipped
with the new rings and pistons it sort of a PITA when they don't send that.
ok then im not too far off. Before my rebuild and ICP relocation I would show 3600~ now I’m at 3400~. What worries me is my IPR going to max. I’ll need to check my tune and revert back to stock to eliminate those variables if the pump is ok.

did you get original Mahle pistons from KDD? The pistons are usually all 8 packed in a Mahle box with installed rings. (Can add pic of Mahle box if you need)

Disconnect ICP and try to start, document pressures/voltages. Why it reads 200 psi without engine running/cranking is weird off the bat.
remove and inspect IPR for damage or debris contamination. Replace IPR with a good known spare I have. Going after the easy money first. Some people have had the IPR get stuck open.
then It will be air leak checking and repair. I’m skeptical it’s a connection because I replaced all the HPO connection points but anything is possible. HPOP was a motor craft reman but mileage unknown.
Are these coated Mahle pistons? Why did you choosed coated version?
Yes they are coated. The coating was done by KDD

We all have read the stories of the failure rate of the Motorcraft fresh reman pumps right out of the box.
I happened to read an article about the issue some time ago. What the issue boils down to is the swash plate
rotation in the housing because it a press fit and no device to hold it in place other than friction.
The guy that wrote the article found that he could mill the cover and housing and then put a pin in to keep it from moving.
here is what I got so far, ICP is ok, I removed IPR in previous post showing minor debris. Maybe I should install the old IPR and try to crank the engine. The problem now is my relocation kit made impossible to get my IPR socket onto the IPR with the hose assembly in the way.
im waiting on my air test fittings to show up
tomorrow. Then I’ll know what happening.
We’ll I found the problem, the damn gear was spinning on the HPOP shaft. Somehow the gear must have got loose and spun when the truck downshifted and rpm’s came up. When I touched the pump I felt the gear very loose.
I’m not sure I want to put it back in at this point with the labor and time invested.
Just freewheeling along. I just ordered a CNC Fab Stage 1 to be done with it.
Those are good HPOPs. With gear spinning on the shaft, I’d be done with it.
Is there any key or dowel with that gear?
I was thinking the same also.

No key???!!! Just a press fit like the swash plate. I think I would be asking for some details
on the higher end pump to be sure that this can't happen there also.
On the up side. You now know what the issue was. Sucks.

true! It was much easier to take this apart that everything was relatively clean and fresh. TA-31 has what jack would say a tenacious grip! Holy moly I used some on my hpop cover for extra insurance. It took some serious coaxing to get it to budge.
overall it’s a blessing in disguise as this could have happened down the road with the family and one Angry spouse.
