Fixed my dusting headaches by going to ceramic pads. Cost $80 just for front pads but now get virtually no dust and no squeaks. Had the pads probably 3 years now. This was not a new vehicle warranty situation, but even if it was I might have been inclined to spend the $80 just to get rid of the annoyance.
alpha... do you know how they fixed the door squeak? My front passenger rattles and they have changed the door latch and weather stripping with no success.
They replaced the window seal...that didn't work...then they replaced the body seal...that didn't work...then they replaced the latch...that didn't work...then I took them for a ride to make sure we were both hearing the same thing...they then re aligned the door by 1/16" and the squeak was gone..not completely but acceptable..
It lasted about 3 weeks and then the squeak gradually came back..
I was going to have them look at it again yesterday when they did the brakes, but I decided to post a description of my squeak and Expybob advised me on how he fixed his squeak..

I have a 2004 with the same thing. The door is perfectly aligned with the rest of the body so I am hesitant to have it messed with.
If you notice the harder plastic gasket that runs on the outside of the soft inner one has rub marks on it. When you drive and stick your finger tips in the top crack of the door on the inside you will feel it move.
I put a light coating of silicon grease on both gaskets on the top and windshield side of the gasket and it's never come back. That was about 2 months ago.

I applied wd-40 on all the seals on my drivers door and the squeak went away...EXPYBOB has advised me not to use WD 40 as it will dry out the seals..I will use silicon this weekend...It appears that the size and weight of the vehicle there will be a certain level of stress and movement..so if the seals are lubed up it should be able to move noise free...makes sense to me...regardless the noise is gone and I will be lubing up all the seals with silicon as I am beginning to hear on develop on the rear hatch...
Is the door rattle the same as the window rattle? That is what mine is doing seems like the window rattles (drivers side). Becuase they also replaced the window run (seal) in miine and of course no joy. I'm thinking I should put the silicon in between the seal that the window rolls up into. Or am I totally way off and I have a whole different problem?
Just got my 03 expy back from dealer. they replaced all four brake pads under warranty. TSB #04-1-1. Will let you know if it makes a difference. I also had a rattle in my door at highway speeds NOT when going over bumps. They replaced the latch assembly and weatherstripping under SSM 17078. We'll see if it fixes problem.
I want to give everyone an update on the new pads...It has been 3 full days of driving and there is noticable brake dust on the front rims..rears are not too bad...
Comparing the amount of dust to the aftermarket pads, I would say more than double...the amount of dust that there is on the rims now took the aftermarket pads over a week to produce.
If I paid for these pads I would be screaming at my dealer right now...
I will ride it out...I don't have the energy to go back to the dealer or spend any money at this point for aftermarket pads...
I will wait for the RAYBESTOS pads and replace them in a year..
AlphaScrew, that is disappointing for sure. I wonder if I should put the 3rd party ones on my 04.
I did call Ford yesterday and they said since I have an 04 I may qualify for Ford replacing them under warranty at no cost. They wanted my vin to run through OASIS, whatever that is. HE did say they were on back order so did not know when they would be available.
But now I am not sure if I want the Ford pads based on what you wrote. Maybe should have my son put those aftermarket pads on that I just bought.

alphascrew - that makes more sense to me, if the new pads are so UNAVAILABLE, they may have screwed up and put the old pads on. There was someone on this forum who got the new Ford pads and said they were great. Honestly, twice they messed you up, go figure.

4L1Z*2001*AC KIT-BRK SHU & LNG FRT is what was installed...It appears to be the new pads...maybe the dust is from the new install???
I'm wondering if there is a break in period for the new pads??
