I put a known good oil cooler on instead of rebuilding the one he had. Pressurized coolant and it took forever with the hand pump and now I know why. It dropped from 16psi to 0 psi almost immediately, taking less then 30 seconds. So I hooked up 12psi of shop air to it and you can clearly hear it bubbling somewhere in the front and then hear the air escaping out of the heads (crank case). The air is coming out of both heads and it doesn't matter where the pistons are the air pressure is still escaping. That's leaves me about 99% sure it's not a cracked cylinder, but it could still have a crack in a cooling passage.
I believe it's either a cracked block or cracks/holes in front cover. No further diagnosis can be done until the engine is out.
I should be able to start pulling engine this week since all 4 of my stands are full right now. Need to get a little further along on Todd's engine and another one so I can free up at least one engine stand lol.
A few things. It's not a headgasket... STOCK 7.3's just don't have that issue.
You always think "this is going to be the one" and it never is... it's allllwwaaayyyyssss something else.

Originally I thought maybe it could be an "unseated" injector cup. Not a cracked injector cup (fuel in coolant), but an unseated one. I have only EVER seen that one time.... but after seeing how quickly the air pressure made its way into the crank case, there is no way. Plus this is some SERIOUS mixing of coolant/oil. BTW, usually the injector cup cracks vertically.
I hope it's just a front cover issue (holes/cracks). I just sold my last 99+ front cover but I'm sure I can find another.
PS... about "re-sleeving" a 7.3. They are not sleeved from the factory, but can have a sleeve installed. Usually once you do more then 2, it's not worth keeping the block anyway. Each sleeve costs ~$150.00 + machining/labor. Might as well start with another virgin block for the price.
