The original pan gasket on my '93 e40d was a cork/rubber material. It extrudes out from between the two sealing surfaces before proper bolt torque is achieved. I found a harder black rubber gasket that did the same. My fluid pan has an embossed rib on the sealing lip. The sealing face of the transmission is flat. The combination causes the gasket to be squeezed out during tightening - especially at each bolt.
Newer model years of the e40d apparently used a "re-usable" gasket that is maybe something like rubber over a metal core? Does anybody know if the sealing surface on the transmission and pan on these newer e40d transmissions is the same as my older tranny? Will the newer re-usable gasket work on my older tranny?
I have a '95 and got the filter and gasket from Autozone. It is a rubber gasket and it should also work fine on yours. I have had it on and off a few times and can attest to it being re-useable.
That is the same gasket I just installed. It is a problem for me because it squeezes out before the pan is tight. Does your pan have an embossed ridge running down the center of the sealing flange? This ridge on my pan runs all around, except it stops short of each bolt hole.

It's been about a year but I don't remember it having that ridge... I remember mine being smooth.
bullkpart.com carries 3 different gaskets for the E4OD. 2 are for pre-1995 and the other after 1995. Write them and see if you can find the right one for your pan. If not, I'd think the cork would be best as it definitely won't squeeze out under torque. I think mine is cork, and I re-used it.
Thanks for the tips. Bulkparts.com and my local transmission shop combined had the answers. The E40D pan and gasket design changed around 1996. The new pan and reusable gasket are an all-around better design, but you need to use both in conjunction. About $70 through bulkparts.com. Pan is part no. Q36765CA, $50, and also has a drain plug incorporated. The reusable gasket (some compound bonded to a metal backing apparently) is part no. 36300EW, $18.
