Holes are too thin. The rest except the seam will stay as “drain holes” LOL
Welding goes faster than prep or cleanup. Thin metal goes away pretty fast... had to spot weld-cool-repeat 500 times the thin joints. Hope to clean these boogers off tomorrow!
I got the sheetmetal welded tonight but what a PITA. Could only spot weld to keep from burning through or warping. I think my 0.035 wire should be downsized if I needed to do tons of sheetmetal. My machine is set up for heavy stuff so I am thankful it will barely do thin metal. It will look better after weld cleanup!

My floor was so bad I had to cut the whole thing out! It looked like some one had started to cut out around the wheels wells with an axe or something in addition to the rot across the front like yours but to the tenth power. As you can see I had to come up with a new cross member too!
I am at a crossroad and must decide how many more hours I want to throw at my project. On the one hand this truck is for me and is one of my hopes for the last 20yr and want it very nice. On the other hand, I want to stop working at some point and drive it permanently. Im not surprised to find 1/4” bondo and rust holes on the tail pieces (just disappointed its like this). Does anyone know how previous owners dent in the panels below the tail lights?? I have never seen anything near those panels when working or driving so I can not understand how the majority of them are dented inward!
Front seam is fixed and welds cleaned up This ugly mess... Decision is not easy nor is the repair. Do I cut them off, fix and weld back or repeat the previous repair tactics?
What does the bumper look like for this truck, I forget! Seems a shame to just bondo them again. but if they will be protected by the bumper they should last just as they have. It looks like a time consuming repair. Those patch panels are a bit pricey but will save a lot of messing around. You could try turning the welder way down to JB Weld temperature and go for it!
