02 7.3 diesel. new starter, about 1 year old, maybe 15 starts on truck since starter installed.
3 weeks ago went to prep truck for snow season, and would not start. pulled starter and positive battery lug was broke on solenoid.
got a new switch put on and truck started once. then would only "click".from starter area. today i finally have decent weather to get under truck and pull starter.
bench test it and works but sounds funny.
put ammeter on main line and drawing 600 amps then drops to 100 amps
put amp meter on trigger wire to switch and see 60-75 amps initial then drops to 25 amps.
does this sound like high current draw, or does it sound about rite?
Trigger wire sounds high. Depending on what meter and how you're taking the measurements can make a lot of difference. Since you are bench testing the starter isn't turning the engine current will be much lower so maybe your reading of the starter motor is fine.
"put ammeter on main line and drawing 60 amps then drops to 100 amps"
Is this a typo?
I used to work at a company that rebuilt starters etc.. back in the 80's. Starters then would draw 300 amps and more on our tester. Technology may have changed a bit since then.

stupid fat fingers.that was a typo. 600 amps start up draw.. i was using a snap on 0-600A 0-100A dual range Ammeter. probably 45 years old.
It could be normal, remember when you first send power the motor is stopped and basically a short circuit, so for a fraction of a second you are getting "locked rotor amps" which on AC motors is normally about 5- 6 times running current. Don't know about a DC motor but I'll guess it's probably about the same.
stupid pos fords!!!
got starter version 4 into the 02 diesel plow truck and it started rite up. the switch(some call it a solenoid) was defective again. put one made in mexico on it this time instead of china junk.
dropped truck and turned the key............................................... ........ started rite up. and blew a brake line when i went to put it in gear.

Remember these trucks are old by any standards. Things will need replacing. Ordered a starter for mine yesterday. It would occasionally free spin in the past few months and now I am getting the "click" but nothing happening for the first couple of turns of the key.
when i said starter "version 4". this is the third time i had this brand new starter out in three weeks. first switch was defective and the positive battery lug broke off the case after two starts. second one was defective and only started the truck two times before dying. now this new mexican switch.
....Still cheaper than a new truck payment. 70k + is what's on the window sticker these days.
Spending money on parts is easier for me to do than make the mandatory monthly truck payment. I'm a certified tightwad.
I had some mechanical trouble while on vacation last year. Sitting in a Ford dealership waiting on word about my truck my wife says "do you just want to get a new truck instead?". I look at the new 4WD base crew cab not quite equivalent to my 02 rig, $71,000 on the sticker. "Nope" was my reply. $1500 later I was rolling down the road. I figure I got out of there for less than 2 months payments.

Jan 2017 i picked up a 2014 6.2 powered loaded F-250 for $21,000 out of texas.
i can not justify paying more for a freakin truck than i paid for my house.
update:
besides the switch on the starter being bad, i finally got around to load tested the batteries.
one is still good. the other one failed miserably.
13.7 volts, but throw a load to it and it drops to nothing, so i was trying to start it on one battery..
two new batteries and it cracks rite off now.
