Only release the springs on the pads after the caliper is together, otherwise the pads will fly out. Brake hose routing is the same. With a slight tweak the older hoses work with the newer calipers. All new ball joints on 2005 junkyard knuckles The original brakes are single piston, here you can see the dual pots of the calipers. Wheel bearings, washers, spindle nut, lock, and outer seal carry over from 1992-2003 models, inner seal is different.
The next part in this series in to set up a working parking brake. I will need to get all new cables and all the parts at each wheel. Most of this is still reality available and I will be looking at the junkyard as well.
Thank you. It was quite the journey, but worth it. I would guess I have reduced 60-0 stopping about 40-50 feet over the single piston front discs and rear drums.

So did you replace the entire rear end, or just make new end mounting plates for the disc setup?

*THIS IS ONLY FOR 5-LUG WHEELS*
UPDATE
*NOT A DIRECT BOLT-ON*
*REQUIRES 16” WHEELS*
Original brakes are one piston calipers in front, and drums in the rear. These brakes are standard from 1992-2003.
New brakes are Ford brakes for 2004-06 E150s. Front brakes are two piston calipers, and rear are one piston calipers.
The whole rear axle is being replaced so rear brakes are being upgraded. This van has an ABS issue without DTCs so it is better to upgrade.
Benefits:
- More braking power
- Less pedal fade
- Parts have more availability (not as old)
- Ease of service over drums
- Simplicity of disc brakes
The spindles were sandblasted, had new ball joints installed, and then painted semi gloss black.
The painted spindle and rotor shield are back together. The other side is the mirror image.
what Years could i use for.my 93 e350 to change from drum to disc on the rear ?
You need either a complete axle from a 2004-2006 E150 van, or the axle ends off of any 2004-2006 E150. The vans (no windows on the sides) use an 8.8 like earlier E150s. Wagons (with windows on the sides) use a Ford built 9.75” axle. So if you opt for the whole axle out of a wagon, you need the propellershaft. You need to take apart the HCU and remove the residual pressure valve or find it if it is elsewhere, otherwise the rear wheels will lock-up, no matter what.
You wouldn't happen to have the width handy for the wms to wms of this axle would you? All I can turn up for search is that it's a 9.75 or 8.8 axle, mainly what you just stated. Looking for a viable 5x5.5 bolt pattern disc brake axle to swap under a Ranger, that will match up with what a d44 ttb will be. Between 63 and 68" typically.
Good stuff here, exactly what I was looking for. Couple questions:
I have a 99 E150. For now only interested in front brake upgrade. Will my existing master cylinder be OK, or I need 2004 - 2007? OP got new one, but appears to not use it?
For ABS, do I need different sensors? If so, different connectors too? ECU programming or other stuff? Hoping just plug and play!

I've done what's generally called the 2008 Front Brake Upgrade for E-250's, not sure if your E-150 is the lighter duty version though. Here's a link to another site I posted a "how to" post that might be helpful: 2008 E-250 Front Brake Upgrade The ABS sensors and master cylinder can remain stock.
Do be advised based upon your chassis GVW rating this upgrade might not work for you.
Thanks. 250s and 2008+ are way different than my old POS. Best I can do is is the 2004 to 2006 upgrade. Unless of course I want to spend gobs of time and money,, which I don't.
thanks for info regardiing brake upgrade. however i do have a question about rear axle. from what Model and years are the new axles from 2004-06? i have 2003 E150 and would like nothing better than to do this upgrade. Any specific info about parts pricing and challenges i should be aware of would be appreciated if you have the time.
