I'll be honest I just skimmed the 11 pages and got here and saw the problem....
Glad it was fixed for ya. BUT!!! In picture #1 Isn't that plastic "plug" supposed to snap into the bracket the wires are running under???
Look at the new electrical tape. There is a hole in the metal bracket above the tape. Isn't the plastic harness plug supposed to snap into that hole. I seem to remember mine did when I pulled the VCs to change the UVCs.....
Maybe that contributed to the problem? Looks as though it came loose from the bracket and has gotten pulled towards the fender causing the wires to rub the bracket....

Thanks John. I guess I was just so happy to have it running again I forgot to really inspect his work. Now that you mention it, from the dust pattern it looks like there was some type of clip there supporting the wires.
At least I was smart enough to snap some photos the second I got the truck home so the evidence was not disturbed.
I guess I have something to go outside and check out.

I still can't look at your pics, but I checked my truck, and the plastic connector should be mounted in the center of the rectangular hole in the metal CCV bracket. They're two tapered plastic fingers which snap the connector into place, and once it's in the proper position, there's a lot of clearance between the wires and the edges of the metal hole.
OK. So everything ya'll have said makes sense, so I went out to snap the wiring harness back into place and the clip that goes into the square hole is broken off. If I slide it on there and tie it into place the lower wires are rubbing against the valve cover. Here's what I've done for now but I'm looking for a more permanent solution. I've got it zip tied a little loose to provide clearance from the valve cover. Suggestions would be helpful. If I secure the clip onto the bracket could I secure the lower wiring harness off to something else to provide proper clearance from the valve cover? I didn't remove the turbo inlet when I first got it home, and there is no evidence of a fresh break on the clip so I can't blame the dealer. I don't think electrical tape would hold up, and don't want to put any pressure on the wires so I'm open to any ideas.

Based on what I think I remember mine looking like, I'd try to fashion a wooden tapered wedge to replace the plastic one, and force this into place so that the metal edge of the hole that normally snaps into the plastic detent, bites into the wood some, and then apply a dab for crazy glue to make sure the wooden wedge doesn't wiggle loose, and then inspect it on a regular basis.
Good God man, whatever you do DO NOT CLEAN THAT ENGINE. If you were to break the adhesive properties of the fine collection of dust then who knows what may go wrong next. (poke, poke, nudge, nudge)

Thanks ernesteugene. That sounds too easy. You sure there isn't something more complicated I should do? Hopefully my plastic zip tie will last a couple of days until I have time to follow your recommendations.

I'm due for the 300,000 mile engine clean in about 14 months so I'll wait until then. I live off of a gravel road so cleaning it is kind of just a waste of time. The good news is that after only 226,000 miles it's not any dirtier than that. I guess these old 7.3's can only hold so much dirt.

Yeah, I know, its gettin close to hunting seson, so mine wont be pretty and clean again until about Feb.
I'd do what ernesteugene said and try to bend the bracket to allow the wires to not contact the valve cover.
Also, since the bracket did have a clean spot on it I would suspect the dealer did break it. You said you never cleaned the engine. I don't think it can break itself.
regardless, you are headed in the right direction to keep another problem from happening. I inspected all of my wires around there when the VCs wer eoff and all was well. I guess some harnesses are a little shorter than others or taped a little tighter???

The problem ended up being a short in the main engine wiring harness where the wires go through a metal bracket above the square box on the valve cover. Several guys here checked their harness and noticed some chaffing below the box against the valve cover. The pictures start on page 10 of this thread. If you haven't done so by now I'd recommend looking at the pics and checking your harness.
I hope my money and frustration saves you all from being stranded.
