Yeah Larry, your probably right, Maybe I should go to welding school and learn all over again..and make the headers my school project....
I already have the Spec's down..after much trial and error... 2.125" Primary's by 34" Length tubes, with a 22" collector...works great!! Lets the motor relly breath on the big end..and the cam takes care of the TQ down low!!
I have two friends that build headers for people. I've seen their work...pretty nice stuff(all TIG welded). Of course you'd have to haul it up here and give them a week or so.
If I ever had a couple grand to throw at something...I'd like to get a nice TIG machine. I have a Millermatic 250 MIG, but you can't get real precise with it on pipe work.
Come to the "islands", I have a Miller 251 w/30A spoolgun and a Miller 350 Synchrowave loaded with pulser you can use with a Speedglas 9000X hood. Haven't done Tig for 5 months, wow you can get rusty (not you Russ). I found out who my cheap user friends were when I got them, now a good friend purchased a 280 bottle of C-25 (owner own) and put it in my name as he wanted some welding on his tank truck. Russ, are the primaries equal length? I made a set that were 1 7/8" from 39" to 41 1/2" long, collectors 3 1/2" by 16" long for a camed 414. Started at 20" went to 10", chopped and and installed 16" as I had eleven pieces not pretty until I got it right then welded in a one piece. Custom headers ceramic coated in/out, tell 'em home made that gets the can't do people your respect.

Damn Carl... Sounds like your well set .....How much ya gonna charge me to make set of 2 1/8" Equal length 34" tube headers with 4 1/4" collector's 22" long?? LOL..Shoot it would be great.. That will just put my Hp from 5900rpm to 6300rpm just were I want it!! and still make right at 400lbs of tq at 2500rpm..
I guess I'll have to go back to college and take welding 404..LOL..Maybe they'll get right into tig??lol.. Ya Right!!
Russ, at the speed I work you'll be needing a "Walker" to get to your truck. It took me 5 weeks to do that exhaust system on the 68 CS thru christmas, rain and wind outside. The truck was my main transportation so I didn't have time to cut up the Thorley's as I wanted to extend the primaries. As for the 350 Synchrowave I purchased it before going to a welding class to get stick certified. Got a few pointers from a different instructor at break times and practiced at home. The 350's a little hard on the PG&E bill but makes for nice welds vs the wire spitter Mig machine. The best tool i'd add if doing headers would be a large disk sander 18"-20" like you see on Monster Garage to square your tube cuts and adjust fits as a chop saw isn't accurate as well a cold saw. No matter were you buy your mandrel tube the bent circumference will be less than straight tube so a tube expander will be needed to build good headers. I added a expander to a electricians hand hydraulic pump. I'm rambling again, sorry.

Yeah Carl, I was think last night while trying to doz off.. with those size headers I'll probably have to run them under the chassis too...I really dont think there's room in between the frame rails and the tranny for 4 1/4" Collector..lol.. And if I use an off the shelf header I'll be loosing about 30-35 hp....at 6000rpm...So the big tube is very much needed...
Well It looks like I'll be at a stand still for awhile for the Rods anyway..and trying to figure out what I'am going to do about the header situation?? Thank God, I did pull the 395 out of it and tear it down..So I can still drive the truck.. Oh well I have more time than money..so If I have too scratch my A$$ for awhile.. to get this right so be it?? LOL... I wonder what the hell that things going to sound like with 4 1/4" Collector's uncorked?? Hmmmmmmm....?
Yeah Larry some nice chrome Fenderwell Headers would be cool... But Like you said ..it doesnt make much sence to hack-up a good set of inners to do so!!
I think I'am going to have to take a course in welding at the community College!! LOL..
And try to make my own with 2 1/8" Primaries... I can Just see My hack Job Now!! LOL.. Oh well I'll have to learn..
