I have an '05 6.0 and when I am standing still I am getting a heavy exhaust smell in the cab when the air is on. At first I dismissed it as maybe wind direction was blowing it up at the cowl but now I noticed it is happening whenever the air or heat is on, or even if the windows are open at stop lights. I had an '02 PSD and never had exhaust in the cab. Any one else with this issue?
Mine was pretty bad for the first few hundred miles and now seems to be about like the 04. I asked my dealer who also drives an 05 - 6.0 and he reported the same thing for the first few hundred miles. Give it 1000 miles or so before you decide to have the dealer mess with it (if you can stand it).

1500 miles so far, unfortunately for me my wife is having a fit! Hey, maybe if I leave it alone she won't want to ride with me anymore

I don't buy that diesel exhaust in the cab is a "normal" thing for any truck the first few thousand miles. I now have 23,000 on my 03 and the only time I smell exhaust is with the window open and I have a tail wind.
I had the exhaust smell in about June 03 (Bought in Feb 03). Ford told the Tech it was normal. Tech told Ford that it couldn't be normal. Note:Great tech! He found that it was a drivers side manifold leak.
Listen for a hissing sound in the left front wheelwell. If you hear it, it's the y pipe.
I get a hissing sound. And I get exhaust fumes. I guess that means my truck needs a new y pipe. I also got a bad gurgling sound once. I wonder what that was.
well, with engine running I can hear a slight hiss mixed in with the engine sound (not over it, with it). ButI can hear it on the passenger side, as well and after I turn the truck off the hiss continues for a while. I figured this was the turbo system releasing pressure... is this different than the y-pipe hiss?

I had the exhaust smell from day 1. Bought the truck last Nov. I think it was July or August as I pulled in the driveway I noticed the hiss. Thought I had run over something and punctured the tire. It was a distinctive hiss. No hiss when I turned it off. I located the hiss the next morning. Drivers side between the firewall and back of engine. The dealer said the problem was from the factory. If the y pipe is not lined up correctly the torque of the engine will gradually seperate the pipes at the connector. They don't like this problem at the dealer cause its labor intensive to get the pipes aligned correctly. Afterwards, no smell, no hiss, and the truck actually seemed to run alot better.
Exhaust Leak/Hiss Noise:
Some trucks may exhibit an exhaust leak at the driver side turbo inlet Y pipe. This usually occurs at the flex bellows portion of the pipe, and may be due to misalignent of the pipes. Replace the inlet Y pipe, following the new service procedure (also found in droan noise above). Broadcast Message 1419.
Failed factory Y pipes should be returned to International for inspection. Failed replacement Y pipes, or replacement pipes that will not line up properly should be returned to Ford's North American Diesel Team (contact HOTLINE for details) for inspection.
