On the way home from dropping the kid off at school I had a thought, I wonder if the back pressure on these new ones is so high that there is not enough flow out of the pipe at idle to push it away from the truck. I thought about the tail wind except I have noticed the problem with 0 wind and yesterday tested in the service bay at the dealer. Does anyone know if they moved the fresh air inlet? Just shooting in the dark...
This is only a theory at this point but I think mine picks up fumes when stopped in traffic or at a stop light and the wind is coming from behind the truck - I think normal exhaust is coming in through the vent system. The 05 is worse than the 04. There is no hissing or other evidence of a leak and most of the time there isn't a problem. Also, it is definitely better now with 1700 miles on the truck. My solution is to role down the window for a few seconds after getting back under way and the fumes don't return until a similar stop. Maybe Ford's phone people should go for a ride!
This is my experience as long as I have even a slight head wind there is no odor, but no wind or tail wind and I will smell exhaust just assumed it was normal since the heat and cool system does pull air from outside, figured that was what the recirculate button was for.

TJ, there is an exit vent behind your rear seat. It is just a flap-type that allows air to exit the cab. If this is hung open (which I doubt but worth a look) you could draw in fumes at that point. The flap vent is located behind the rear seat on the drivers side. To see it in action, open the left rear door, fold down the rear seat and give the back wall a couple of smacks with your hand while looking on your rear cab (outside) wall between the cab and the bed. You should see the flap bounce open when you smack the rear inside wall. You can see that Ford has designed a channel in that flimsy trim panel on your back interior cab wall for the air to pass through. I don't know that this vent is a source of your troubles but you may even want to plug it for a short period of time to see if the smell disappears. It will be hard to plug it from the outside because of the clearence between the bed and the cab. You would have to remove that back trim on the inside and use some duct tape. I would not leave that pemanently taped though. Hope this helps.

I have not spent any time around the regular cab to tell you if it has the same vent. I would imagine that it would. Sorry I can't help you more with that one.

Any progress on the odor? I posted earlier about a manifold leak. In the past, the manifold leak has been a discussion topic on the FTE (although not as common as the Y-pipe). Don't give up... And do update as it may help your cause & other 6.0 owners.

In the coming week I'll have occassion to be under the truck a bit for gauge install. If anyone had a picture of what the leaking manifold or crack in the y-pipe looked like it sure would help.
Took a look at the y-pipe a little, it seemed okay.
In december I'll hit the dealer recommended service point. I'll go back to the dealer I bought it from and ask them to check these again. The 'adviser' was a slack-jaw, and he doesn't work with the techs. The previous dealer (both owned by the same person but run their srevice shops differently) works with a tech team... but that doesn't mean his team isn't lazy.
I test drove an 05 PSD and noticed an exhaust smell while driving. I asked the dealer that was with me at the time, he said "hmmm I don't smell it". Maybe I just have a super sensitive nose
I had a Y-pipe issue with my 04. I had my son stomp on the accelerator a few times while I was under the truck looking up at the rear of the engine. I saw smoke exiting the y-pipe and manifold area. You may want to try that to see if the gasket or tubes have been compromized. There should be NO smoke in the engine compartment.

I got a call from my service writer last night. I was asked to have my truck at the dealer Thursday evening because a field service rep was to arrive friday. I will take it there on Thursday as requested but I guess I am spending Friday at the dealer even though they are giving me a car to drive. I don't know that I trust the right things to happen unless I am there to keep them honest. Any suggestions? I am just worried that he will say "I don't smell anything" even though both the service mgr and mech agreed that the fumes were there.

I know when I drove my 05 home from the dealer I had a hit of exhaust sitting at a traffic light on the way home (< 100 miles). After that I haven't smelt anything more. I know there was someone else that posted here that they smelt a bit of exhaust in the first 100 miles and then theirs went away as well.
On my first '05 (long story) there was a burning rubber smell from the a/c for about the first 200 miles. I was told it was normal and sure enough it went away. Unfortunately, this one is not going away.
