The only problem with the fuel idea is that I have gotten fuel from several different sources. I am going to get it from the local truck stop just to follow his request so I can honestly tell him that isn't it. As for the tuner thing, he said they are currently working on it and it should be out soon. I have reported this to NHTSA and am awaiting the paperwork from them.
Thats exactly what Ive been doing, though the smell is not like diesel more like burning rubber.
I really think you guys are barking up the wrong tree. If you stand outside of these trucks around the exhaust( heck for that matter just anywhere in the general vicinity) you will find that they emit a serious amout of fumes from the tail pipe. Now if the air is moving in the right direction and I'm not talking about wind either just air moving not even perceptable, the heating and cooling system is going to pull those fumes right in the truck and it can be strong.
If you think your truck has problems by all means do what ever it takes to correct the problem especially when exhaust is concerned, but I would bet if it has thoughly been checked out with no problem, you may be barking up the wrong tree.
The only diesel power vehicle I have ever been around that didn't emit some serious fumes, was one of those little volkswagon cars. I figure it probably falls under much more strengent emission requirments than most diesel vehicles being a car.
They are not barking up the wrong tree, IMHO. I have seen visual evidence to back up what I smell in my cab. I had a huge puff of smoke coming from under my driver's side wheel well last weekend when I started the truck. There is no way that puff of smoke travelled from the tail pipe to the opposite side and opposite end of the truck (remaining a visible puff of smoke). It leaked from somewhere. If you had seen the smoke, you would agree.

I'm not disputing what you say, but I haven't heard these guys say they have seen any smoke up there. One has had it go as far as the Ford rep. Thats a long way to go and everyone keeps saying there is not a problem.
Thought it might be time for me to chime in... As an early 6.0 owner (Feb 03) with 40,578 miles I've been around the block a few times (pun intended).
I had the bad Y-pipe but also had an exhaust mainfold leak. The Y-pipe you could hear and smell. The mainifold you could only smell. And I mean SMELL! Interesting note: Ford told the Tech that the odor was normal in about May of 03. Tech made the manifold repair and the Ford Rep was very inquisitive about how he was able to solve it- This is according to the dealer.
Yes, it is true any diesel smells and there will be occassional odors in the cab. However, it is not normal to have a constant exhaust odor in the cab: I've been there.
My $.02 worth.

Ophus,
I am aware that diesels can smell at times but after having the same truck in an '02 7.3 model and an exact duplicate in an '05 model prior to this one without sucking fumes I have to say that there HAS to be a problem. The only time I do not get gassed is when I am moving or in a constant heavy wind. I am not the only one complaining to the dealer there are about 4 others at last count and a couple of those are driving company trucks that were replacements for older diesels. I just called the dealer again yesterday to tell them the fuel thing didn't work. They are calling the field rep again. Now, all they did last time was do a visual of the system and didn't see any carbon, and ran the diagnostics so they said "no leaks". I want them to remove the system, inspect it and replace it. I think that they will either find a crack or something not quite alligned properly. In either case, this is the 3rd time for this w/no fix and it is making this truck almost impossible to drive.

Count me in with ntobias1. I'm not sure it is exhaust. I only have 200 miles on my 05 so I'm not sure if it will clear up. I can walk around and sniff the tailpipe and it isn't as concentrated a smell as in the cab. Only happens when stopped too. It's a puzzler.

Took my truck in today and had a sit down with service. Since this is the 3rd time I have been in for the exhaust problem I started asking about the lemon law. I was informed that yes, after 4 repair attempts you could go that route. The only problem is that in order for it to be considered a repair attempt a PART has to be changed on your truck. I was told that because no parts have been changed there are "technically" no repair attempts at this point. I was told this is Fords stratigy to deal with the trucks. They will not allow the dealers to do exploritory work. Nothing more than read codes and visual inspections so as to avoid the "repair attempt" thing. THIS BITES! I love the truck but I am not willing to gas out my family any more with a known carcinogen just 'cause ford is CHEAP.
Went to another dealer today and they had the truck for a couple of hours. The idea now is that the EGR cooling tube is cracked and some how allowing exhaust into the cooling system pressurizing it and causing exhaust and coolant to come out to the point that the fresh air duct picks up the fumes. Now I have not seen a coolant leak but was told that it is burning off and that is part of the nasty smell. He said he saw this on another '05 not long ago. Hotline said it sounded resonable so a part is on order. We will see if this will fix it.

t_j82 - I am impressed with the attention you got from the second dealer - be sure to let us know how this comes out. If this is a fix it begs the question whether you inform your regular dealer his tech suffers from rectal/cranial inversion.

Not just the dealer tech but more to the point the Field no Service Tech that spent 3 hours on my truck! While I am happy that they think they found the problem, I don't know that I am too thrilled with knowing that my air system/truck is now contaminated by heavy metals, lead etc. I used to haul waste/new antifreeze and worked at a processing plant so I have a good idea what is in it after it passes through a motor and it is not good.
Kurt,
Read the law and boy was I fed a line by the dealer! He didn't bother to tell me that a safety issue is a very low threshold for return. No call yesterday on repair of truck so I said to heck with this noise! I am tired of getting the run around and it gassing me and my family to the point I hate to drive it so I applied for a buy back yesterday. Spoke with an attorney here who specializes in lemon law and was told that I have met all of the criteria so it should not be a problem. All I want is a truck that does what it is supposed to without a cab full of exhaust! I sure hope the next one is better......
t - You deserve some good luck - these trucks are great to pull with and a blast to drive when things are right. The odor/fumes issue has about resolved itself on mine - it has 1900 miles now - but I am still interested in what they find on yours so be sure to let us know. Kurt
