t_j82 - are you seeing an improvement in the problem? Mine has almost 1800 - hadn't driven it in a week so I drove it to work this morning and had conditions that would have caused the problem when it had only a few miles. Didn't notice any smell this morning so the thing has gone from awful to acceptable. If you have seen no improvement by now your problem is uncommon. Poor fuel would likely cause more fumes and I go out of the way to get the best fuel. Wish I had an answer that would work for you.

I know that the up-pipe is different in the 05 than in the 04 and prior. The 05 up-pipe has a scoop to direct flow to the EGR valve which helps do away with the throttle plate. Other than that, the 04 and 05 seem the same from what I can tell. Would also be curious if Ford made any other 'un published' changes.
So I went in to drop off my truck today for the Field Rep. I asked when he would be there and was told that it could be morning or it could be afternoon. I told the service manager that I had a question to ask the FR and I was told that "he is not a people person" that he doesn't like talking to the customers, that it's not his job it is the service dept job. I told the mgr that I wanted to find out if there are any changes in the exhaust from '04 to '05 and he said he didn't think so. Hmmm, again maybe I have to spend the day at the dealer....

Spent about an hour with the guy this am, he fully checked the truck and the only thing he found was that it was not warming up as fast as it should and that there was a "puff" of smoke out of the pipes at the wrong times. He said he thinks it is a case of bad fuel so he advised that I burn out this tank, fill up at a truck stop and see what happens. If it happens again he will come back. As for the exaust, he said that '04-'05 are the same. We talked about a wide variety of things from oil to tuners. The biggest thing he said was that ford was in the process of making the truck track when and for how long a tuner or chip was on board that is stored in permanent memory.

After I got rid of the 38 gallons the dealer put in the odor problem got progressively better. It also confirms my fear that Ford would do something to track tuner use. Did this guy indicate they can/are doing it now or that they will do it in the future?
I've got an 05 with 1500 miles on it. I've has had the exaust in the cab from the start. Only solution that makes it go away is AC on recirculate. Haven't taken it to the dealer yet, but....

The only problem with the fuel idea is that I have gotten fuel from several different sources. I am going to get it from the local truck stop just to follow his request so I can honestly tell him that isn't it. As for the tuner thing, he said they are currently working on it and it should be out soon. I have reported this to NHTSA and am awaiting the paperwork from them.
Absolutely no way! How would fuel affect where the exhaust is ending up? No way.
I've got the exhaust in cab and it is getting progressively worse. Looking for tsb's so I can take to dealer and get solved--if possible.

The issue is that because you have an '03 there are plenty of recorded fixes for your problem but due to me having an '05 they will not 1st, admit that there is a problem nor will they say that prior TSB's will work since there is no problem. Kind of a circle huh?
Here's one more person to add to the list. I've got just 350 miles. As posted by others, the smell seems worst at stop lights and probably only happens when the automatic climate control is on and has the vent open to outside air. The other day, I picked something up off the passenger side floor at a stop light, and as my nose passed the vent, the smell was fairly intense only in the blowing air.
I'm sure glad I got that power sliding rear window! I use it A LOT to get rid of those fumes.
The thing that kills me (maybe literally) is that Ford does not GET the fact that exhaust in the cab is not normal or a good thing and they actually said it without laughing. I wonder if they ever listen to themselves talk? I am adding the new fuel today so we will see what happens when I have to call the rep again.
