'01 Excursion 7.3l 4x4. Four wheel drive won't engage, no light on the dash. I've replaced/check all the fuses, replaced the ESOF solenoid, the transfer case motor, the dash switch, and the relays. I can actuate the relays with a power probe and shift the motor, and I have continuity between all the transfer case wires from the t-case all the way to the firewall. I have power to the relays in the correct pins, and good grounds. I removed the GEM module and everything looks completely fine inside, all the connections are good. What else could it be? The Excursion GEM modules are pretty expensive, so I don't really want to keep throwing parts at it, but I don't really know of anything else to check. It's got manual hubs and I've blocked off the vacuum lines, AC mode switch works fine so no vacuum leak. Any help would be greatly appreciated!

It is different for the 02-05 trucks. Ford changed up the junction boxes, and they did away with the GEM module that came on the 99-01 trucks. The 4x4 wiring all went through the old GEM module, which is what is in that tech thread Sous linked to.
This is an '01, so it still has the GEM module. I've seen bits of that link before, and I've done a point to point test on most of it. I'll look through that link and see if i've missed anything.
Yeah, its definitely not shifting. I can shift it by applying grounds to the relay's but the GEM module is not commanding the shift. So, either it's not sure if its in 2 or 4 and therefore doesn't shift, or its not getting any information because the GEM is dead. I took it out and all the connections look totally fine and the board doesn't have any burn marks on it. I have continuity between the shift position sensor and the firewall connector, and between the relays and the gem module, so its either a broken wire between the firewall and the GEM or its a bad GEM. I just wanted to make sure I'm not missing anything before I order/reprogram the GEM.
The GEM won't send the shift command unless it knows what state the xfer case is in. Make sure you have good reference voltages that the GEM is looking for to determine that.
True, I'll check. The motor is brand new, and I have continuity, but I'll check for those to make sure. Without pouring through the manual again, do you know what they're supposed to be off hand?
We ate between San Antonio and Austin. Last I pulled the codes I had a P1828, P1820, P1876,and P1832. However, that was before I discovered that the relays were wired wrong/had pins pulled out. I haven't checked since I got the motor to actuate by overriding the relays
Sorry for the delay, finally got my snap-on back from the guy who borrowed it. If I command the relay through the GEM, I can hear the motor run, and it locks into 4wd. I also tested the indicator light just to make sure and both 4 and low show up. So, my guess is it doesn't know what state its in, and therefore won't shift. Its a brand new motor assembly, so does that mean I have something wrong in the connector or harness?
