I have noticed that my passenger side door does not quite sit flush at the bottom (sticks out about 3/16 of an inch from flush). All the other doors look fine. I don't see any way to adjust it. Any suggestions? I would like to fix it myself, but if I can't I will take it back to the dealer.
My 2018 has been plagued with door alignment issues since I drove it off the lot. I am still going round and around with the dealership on getting them to fix it properly. The body shop got the sides of the doors aligned and now the tops are way off. I don't know if it's because my SD came with some misshapen doors, or if the body shop bent them while trying to get the sides lined up (surely they wouldn't be bending on the door to resolve this?) Body shop manager told me "that's as good as it's going to get, none of them are perfect". I walked the lot and looked at the SDs and none were close to as a bad as mine are (alignment is now out of whack at the tops of 2 doors, sides look decent now). I'm supposed to get a call from the service director tomorrow.

I read an interesting article the other day about the development of the new Silverados. In it, Chevy admitted that several of their engineers had taken the public tour of the Ford F150 factory during the design phase of their new trucks, just to determine if they were going to go all-aluminum too. One of the items they noticed was how much trouble Ford was having getting the doors to line up during assembly.
Oh yeah, my front passenger door doesn't 100% lineup at the bottom either....

To answer your question... They absolutely are bending on the doors to make them fit. I have worked at an auto assembly shop for 20 years. Every new vehicle goes through "body fit". There is a lot of striker and hinge adjustments as well as bending going on.
I read that article also. Crazy they are having that much trouble. I looked on the lot and only found a couple trucks that looked good. All the others were off a little. Some were worse than mine was.
My rear driver’s side door is noticeably out of alignment on the lower rear corner compared to the passenger side, which is perfectly aligned. I doubt anybody would ever notice.
On the other hand, the perfect fitting passenger rear door rattles on the highway...go figure. I’m leaving things alone hoping things will settle in or I become immune to the rattles.
Still, compared to my last truck there are less rattles.
My driver door is not aligned as well as the passenger, and is a little harder to shut. But so far I haven't taken it to the dealer, I'm afraid they could make it worse.
I remember reading about door allignment issues when the 2015 half tons hit the lots. Went to investigate and was shocked at the issues I saw. It also looked like the better fits were on the higher trim trucks. XL's and XLT's were awful.
Went to see the SD's on the lot this spring. Still saw door issues but not nearly as many as before. However, I saw a black longbed 350 that had waves in the bedsides. Couldn't miss it under the lights.
The new aluminum Expidition on the lot was flawless.
Ford still hasn't perfected the aluminum body yet.
