I capped off the turbo flange. Sealed off the d side down pipe, and made a flange for the up pipe connection. Took soapy water and sprayed the bellows connections. Had a little leak at my home engineered flange where my air fitting ws but nothing crazy. The bellows on the up pipe side flexed a good quarter inch. The drivers side bellows flexed a little.it held 45-50 psi. I can see all around the up pipe bellows and didnt see any cracks in it. Ill try my led light again tonight, but i think 50 psi should show some kind of leak if it was leaking, but maybe not?.
No josh. I know better. Been turning wrenches on heavy equipment for 25 years, but when it comes to this light duty pickup stuff it really tests my patience.
Note to self, power braking WILL blow out the power steering pump shaft seal......so i changed the up pipe gasket, pipe to egr cooler gasket, turbo comp side o ring, and it still whistles. Sounds like a tea kettle, but when i take the degas cap off and make it whistle it doesnt get louder, or resonate through the bottle, so i dont think its a head gasket. Its in the turbo area. Also, now itll only boost to 13psi. Before i tore it down it would boost to 25. Heres an off the wall thought, could it be leaking boost past the housing seal on the compressor side of the turbo putting the boost back inside the center section of the turbo?.if it was it would send the boost through the drain tube. i pulled the housing and the housing flange off to check things out. The first couple runs i took it was fine, but once i got to 14psi it started to whistle, now it starts at 8lbs again, and wont build past 13. Intake gasket maybe?.
The truck I fixed a few weeks ago had a whistling leak just like you describe that started about 8-10 psi. I used a piece of hose as a stethoscope to get very specific on the location. What I thought was a bellows leak turned out to be where the EGR cooler delete sealed to the bottom of the intake.
Ill give that a look. I wonder if my egr cooler is split somewhere?.ill feel around on a cold start and see what i can find. Whatever i did made it worse though. Went from 25 to 13lbs of boost. I unhooked the vgt connector and it didnt do it, but i dont think there was enough boost or exhaust pressure with it unhooked to make it whistle.
After all the headache and trouble i put myself through i shouldve listened to my wife yesterday when she said " i thought i saw something blow out from around that thing and the shiny round thing".she then pointed to the intake elbow and egr valve. I said " nah, its probably just the engine fan blowing stuff around or something". Long story short all my whistling was a bad egr valve gasket. There was soot everywhere around it. Changed it, and no more whistle sound. Lots of boost..........time to drink heavily. Thanks everyone for all the input, its appreciated!.
One thing you could try if the turbo is off. With an air regulator and the test plug with a
port is pressurize the up pipe to the turbo when it odd. For aircraft we keep it under just
a few PSI. You could still find it with low PSI if you also use some bubble juice and dribble
in on all the pipes and connections. You will see bubbles at the leak. You will get some air
back up the intake but you can plug the CAC pipe to the turbo to keep the pressure in the
system. It should show up even at the lower PSI, But it is dose not take it up slow and
keep looking. For places that are hard to reach a spray bottle on stream can get the juice
into the nooks and crannies.

That would do it. Bubble juice will show that too.
It sounded like it was coming from the turbo. When i looked toward the front of the engine the noise would get quite. Amazing how it was resonating back like that, especially when it was blowing toward the radiator. As suggested by nccpartsman, a long hose as a stethoscope wouldve been the way to find it. Live and learn i guess.

Good to see that you found your mystery.
I beat myself up just like you did. Spent a WHOLE day with the owner pulling the turbo and messing with the y-pipe only to have the sound come right back. He even bought a "new" used y-pipe (Thanks Eric) that we never even put in.
