It does get very tight in there. I can't speak from actual experience on this, but I've watched two done by Brother-in-law's mechanic(ExFord) for his HotShot company. They just didn't have the time or the manpower to do a full cab-off repair. One that had severe warped heads had to go to Ford and they went ahead and removed the body. Only problems they had after that was the rattles and a couple wiring harness's that got pinched.
Makes sense that Ford wanted to do it Cab-On to keep the labor hours down. Doing it Cab-On looked like it was hard on the knee's and back and the mechanic was a little guy so he fit(grin).
Whats the difference in the newer style head gasket that is out. Also, my heads are warped more than likely. Is there a newer style out or aftermarket replacement??

I have seen over 20 6.0's with the cab off, including my own (pictures of most of them) and 2 with the cab on getting headgaskets done, and I can tell you this: It is quicker to remove the cab and do the job, and I would NEVER attempt to do the job with the cab on. The truck is basically an engine stand with the cab off, access is incredible, no chiropractor visits and, if it is done correctly, no squeaks, pinched wires, etc. The trucks getting done with the cab on were a complete NIGHTMARE, and just about any tech who has done them both ways will never do them with the cab on again. I have personally dissected both the first design gasket and the 'revised' gasket (yes I cut up a brand new one, as I used an aftermarket gasket) and showed them to many people, including FoMoCo and Navistar guys, and the difference must be in material, as they look identical. The Hypermax '500' non-machine gasket is an awesome piece, I have had great success with these and studs combined, running up to 34 lbs. of boost.
Thats good to hear, I've already decided to go with Hypermax '500' (non-machiened) gaskets and ARP head bolts. Now the problem is finding someone who has experience and has done this job before.

Reidicus...Good luck with finding a cheaper price on getting this done. I still think $8K is way too much and even $5K is a bit much and I would stay on the path of someone that can do the job. I personally wouldn't invest $8K in a vehicle with that kind of mileage and $5K is pushing it as well. There are some good specials right now with FORD. Ever thought about taking it into the dealership that wants to charge you the $8K and trading it in(grin).

I've done the job 3 times with the cab on, 5 times with the cab off. The work turns out with a far higher quality, with less dents and dings and broken parts when the cab is off. The engine is simply too close to the firewall on the drivers side to get the head out without screwing up the firewall blanket, hitting the cowl, ect.
I used to remove the cab to do heads and engines, but now find that it's just as easy and much faster to leave the cab on. Different strokes for different folks I guess.
