Well it's getting cold again and my coolant leak came back, I was hoping it would somehow fix itself over the summer.
Last winter I had it narrowed down to the donut, I actually bought one and a couple other orings for upfront. I really don't feel like fixing it but I'm tired of loosening the cap and releasing the pressure. It only leaks after it cools down and gets cold.
Anyone ever just replaced the donut? I've read it may be possible to just loosen the intake and lift it up enough to replace it. If I can just loosen it up any idea what else has to be removed? Turbo? It's been 15 years since I pulled the intake, I just can't remember, maybe someone has done it recently can give me heads up.
I need to buy me an odawg so at least I can get some satisfaction out of the job.

I'm not a friend of the "quick solution" only loosen bolts and put new donut in. Clean everything on top of engine, remove manifold and clean it inside, and re-install everything with new gaskets.
Install EGR delete if you still have EGR cooler running.

thanks for the advice, I see your point in cleaning the top of the engine,, I could see debris falling up under the mating surface and getting clamped down between.. they say the gaskets are reusable but for what its worth why not replace..
As far as the delete,, I did all that over 15 years ago, man, I couldn't believe how bad the intake was. I tell people that fight the idea to wait till they see the inside of the intake, that might change your mind.
You posting that video are you saying there could be a chance of the donut leaking into the intake, or you think it will always just leak to the atmosphere.
Thinking about it now,, I got to go let the pressure off,, I'm wearing out my hood shocks.
I just wanted to show with the video what damage an EGR cooler can cause. Important in my eyes is also that the engine does not suck exhaust gases and gets only clean air. A CCV reroute serves only to ensure that the intake system is not oily. The oil "mist" has in principle no negative influence in the engine.
I certainly don't want to say the "quick fix" doesn't work, but in my eyes it's not a good fix. Dirt also gets collected at this point and should be removed. No matter what you do to these engines: if you do it right, there are no problems with it and the engines run inconspicuously.

assembly. While I was there I install the Bullet Proof
Diesel EGR cooler and clean the intake.what a nasty
mess the water was that I used to clean it. The chemical
I use was precision clean simple green. It is
not harmful to aluminum like regular simple
green is.

gotcha, I see, so the oil from the ccv mixed with the exhaust is what causes our intakes to get caked so badly. The oil doesn't cause an issue, it's when the solids mix with it and then get baked. I remember it being thick with black crud but I didn't think about the ccv.
Man your pictures, you should collect them all up and publish them (maybe get Jack to help), they are so helpful, it really puts it in perspective regarding the "quick fix". I will definitely pull the intake now. Thanks

good to know, note to self...simple green eats aluminum. I used purple power, baby bottle brushes, pressure washer,, anything I could get down in there,, after it soaked for a week.. then my friend I caped off the exhaust pipe.
I will be removing and disassembling an engine next month with severe damage from a 500mls ride with a leaking EGR- cooler. A lot of water got into the whole engine. I will post the results:
