Well it happened. Looks like one of the trans cooler lines is leaking. I went ahead and ordered all three pieces from RockAuto to be safe as the rest of the hard line doesnt look great either. I forsee an ATF shower in my future lol.
Brake lines look ok, When It comes time to do them, I'll just grab some pre bent lines and tackle it all then.
Finished the job today. All in all not the worst 3 hours I've spent under this thing, RockAuto had good prices on all the lines, I also replaced the spring clamps on the rubber line with regular hose clamps. Should be good for another 100k hopefully.
Guys - any tips on bleeding Excursion brakes? Just changed rear calipers / rotors / pads and ran a new brake line across the rear axle. Despite using the two person method where one pump the pedal and the other opens / closes the bleeder valves starting with the furthest bleeder and working to the closest to master...I get virtually no pedal. I've bled them out twice now. Mine is a 2003 Eddie Bauer 4x2 5.4L.

When you had the system apart for the new lines and calipers did the master cylinder run empty? If so you most likely got a slug of air into the ABS unit, if so the ABS unit will need to be forced open to bleed it via Auto Enginuity, Forscan or a Ford specific computer program.
I don't think the master ever got that low. I made sure to keep adding fluid. I do have FORScan and use it on my 2017 Super Duty - does it work on a 2003 Excursion? And can it command the ABS module?
Exhaust manifold studs are halfway done. The passenger side only had 2 studs holding the manifold in place! Rest were either rotted off into the head or simply rusted to hell.
A combo of welding/drilling got them, Also had to lift the motor up off the mounts in order to get a right angle drill in there. I am super thankful that I decided not to tackle this work myself,. It would have taken me weeks on my days off to finish.
The left side still remains but it only has 2 missing studs all the way at the back so it should be an easier time.
eBay stainless hardware and RemFlex gaskets are pretty nice.
