air leak test question

Hello every one.
I am new here and amazingly I am going to ask for help right away!!!
When air leak testing is it a 100% no leak or is there some leakage with IPR energized?

I ask as I replaced oil cooler (replaced this again now as I used a Dorman unit then saw some ugly pics on that) and egr cooler 5000 miles back and while there I ran the gamut of STC , stand pipes, dummy plugs, nipple cups and rings, ETC...the whole deal. Now I have redeveloped a hot no start and found serious leakage at injector top rings So I replaced then and still have a small leak, I replaced my new-ish dorman stand pipes and dummy plugs with oem and that did not help. I am about to put in all new nipple cup rings again now but the small leak seams to be coming from the area of stand pipe to branch tube connection on drivers side.

Red face reassembling without a cure

The leak at rear IPR dump is very slight while energized and I am out of time with this repair. I am reassembling hoping that it is normal.
I do still have a leak at 2 injectors but have re-replaced the top o-rings and nipple cup o-rings even though they show no ill signs. I cannot find the actual leak, but can hear the hiss.

I must run it like it is and recoup some time and money to go back in.

I believe the air I hear near the branch tube/ stand pipe connection is the sound of air movement not a leak in that area.

Can the injector leak elsewhere?

I hate buying parts to throw at a problem but my o-rings look perfect and of course are new.

Air can leak past the injector spools and exhaust into crankcase, helps to do the air test with key-on.

Hopeful...

I AM HOPING THAT IS THE CASE AS I CAN NOT PIN POINT AN ACTUAL LEAK BUT CAN HEAR IT.
Shoot...darn caps lock... I type looking at keyboard, lol

Work takes too much time away from all the important things in life...lol

I finally have the truck back together.

I learned (from Bullitt390) that sometimes with the key off and air testing the air can flow past the injector solenoids and I was hearing air flow and not a leak.

Seems good now but have only tried a couple restarts after heat soak. Today will see a lot of driving and restarting.

The original problem turned out to be top O-rings that failed after 1500 miles. they were ISK parts and they are Alliant this time.

I did replace the dorman cooler and seals with ford parts even though the seals in the dorman seem to be updated now as there were no degradation and the seal is no longer green.

anyone need a good (dorman) oil cooler? just need a new seal set from ford...I will sell it for $100.

I have also replaced the banjo bolts to the updated 6.4 parts.



Thank you everyone for trying to help...I do love my 6.0...

There are two uses for a used Dorman cooler.
# 1. Recycle it. Get SOME of you $$ back.
# 2. Use it for a flush unit on a system with a blown cooler
and not have to worry about plugging it up with the trash
that the chemistry is going to kick looks in the system.

We're you able to find the top O rings on there own or did you have to buy the whole kit? I'm curious because I've reinstalled my injectors with new ford kits however I've picked up an intermittent rough idle somewhere along the way and wouldn't mind changing out that top D ring for piece of mind. I don't want to buy a injector kit because I may try changing the D ring without pulling the injector (plus I won an ebay auction for 8 more ford O ring kits) so the last thing I need is another 8!! Hahaha Thanks in advance!

I bought the kits. I do not know of them being available singly. Also I do not think the top O-rings will give a rough idle. I have had bad ones that will not start hot but once running the truck ran and idled fine. just my .02...

The Alliant kit has all of the rings you need but I don't think you can get the top one separately

Check the ipr % during a hot idle. Anything over 26% indicates a hpo leak.

Yeah I'm a little stumped because I'm running 24.3 or so hot idle and icp at 580. I really don't want to high jack this post so here's the one I started a while back. https://www.ford-trucks.com/forums/showthread.php?t=1316569
