is the trasfercase electronic shift or manual? If electronic maybe the motor isn't always switching it to 4x4? On the first and second generation explorers/rangers, if the electic shift motors aren't used much they sieze up. are you able to pull the shift motor and turn it manually? you can on the older explorer/rangers anyways.
It is electronic Jim. I am pretty sure it is the drivers side hub as it will engage some it just does not go in all the way. I will pull it out tonight and clean it up.

I had an '89 F-150 that did the same thing. I took the hub off cleaned it and put it back together....worked fine after that.
