If the link is sized to protect a certain gauge wire, then the amp rating should be taken from the size of the lead wire. I'll check to see what ga. wire I used for the secondary charge wire and size the link accordingly.

That explains why there are two 12 ga wires for what looks like a 4 ga charge wire.

Say, next time you are at the dealer maybe you can see if they offer the fusible link assembly as a replacement service part. It would be interesting to know if that could be purchased from Ford. That might make for a near OEM look.

What year 6.0 did it come for? And how did you rotate the case? Just unbolt and rotate or did you have to take it apart? Very interested in doing this because the 110 for my 7.3 doesnt keep up with the snowplow and lights very well.

Subcrbing, OEM look would be nice. This is a good upgrade as well. I changed mine around 100K . But next time this seems the way to go!

I think it was an 05 or 06 model, but you have to be specific when you get it. The 6.0 came with a 110 amp stock on most vehicles, so if you just ask for a 6.0 alternator, you'll likely end up with the same rating. The 140 amp came as an option, so you have to ask for the single 140 amp alternator.

You have to take the alternator apart. Remove the nut holding the pulley on. The pulley is not a press fit, so once you unbolt it, it just slides off. Then remove the 3 long screws holding the alternator together. Since it's new (or rebuilt) it should just slide apart with no effort. Then with the front half of the alternator cover off, rotate it so that the mounting holes are pointed in the right direction in relation to the plug on the back. There's nothing technical about the alternator disassemble since you're just removing the front case and not touching any of the internal stuff.

By switching to the stock pulley (smaller) that should help increase output at idle.

Sweet deal. This will be on the list that is for sure. Shoot I am on my third one so during plowing season I carry a brand new alt. in the truck with me.

I was just looking for this thread, I remember reading it back when it was originally spun, made me a little misty eyed reading PaysonPSD's responses , miss him and his wisdom, glad that this is a like a journal.

I was looking for this because I was told that Ford makes a factory 215 amp alternator. I had called and talked to (don't beat me) Autozone, and they have it, it is a special order item, it was on a 6.4, so that is from 08-10 I believe, I am not sure what year it was, the guy really had to look for it. It was 215 amps for 215 bucks. With no core charge. I was told that I might have to clock it and everyone had said you did a write up here. Good job Chris.

Now I just wish that I had not waited to get it, My X was doing some weird overcharging things it made the head lights look like strobes for a few seconds. It only did it a few times. That was 2-3 weeks ago. Tonight the throttle was real touchy, like I was flooring it. My wife gave me a glaring look and said are you doing that? Knock it off! I told her No I was not, and looked at the voltmeter on the dash was doing as it was visibly moving before, and the battery light flashed like 5 times in a row and then went out for the rest of the ride home, about 6 miles. Now it is Sunday and I guess I will have to look around and see who has the Alt in stock, as Autozoo said it was a 2 day lead time....
I only use Autozoo since my mechanic has an account there that he lets me use so it get it at a discount. Spank me later I know... Money is tight.

So Donn, the mounting for the 215 amp is the same as what we have on our trucks? Can you post some pictures if you make this mod?

That is what my mechanic said. I looked at Napa last night they have a listing for a New 200 amp alt on their website for around $350. It looks the same and it says that it is for a 6.0 in a duel alt setup top location. Napa requires you to buy a $125 wire kit with it though if you want the warranty, which says it is lifetime unless you read the details, on a 8k gvw vehicle or under diesel it is only 2 years. Over 8k gvw is only one year.
The more I look, the more the autozone 215amp looks better to me. So now the question is, when I add the secondary fused battery to alt charge connection, what size should the fuse or breaker be? I have some old car audio stuff left over and a few 4 gauge cables lying around I don't really want to spend another $125 to get what I already have.

This got me thinking and I haven't searched for it...but has anyone looked into the 1997-2003 E-350 single alternator with ambulance prep 7.3 alternator with ambulance prep? It is a single 215 amp unit.

Used to be a pretty popular upgrade with the OBS crowd IIRC.

Well this is good timing with this tread coming back up since I am having alt. issues. So I going to go with the ORielly's Ultima #392570 NEW 140amp $179.99 core $5.00 and do like Chris did and reclock it, smalled pulley and grind the bracket to fit.

Now I also like the link as to where to buy the fusible links and sizing chart. But I do have a couple of questions??
*When adding the secondary charge wire for a 140 amp alt what awg wire do think would work. I was thinking a 8awg marine grade with a 12ga fusible link. Now mind you a 8awg marine wire is tinned and is 6-12% larger than SAE wire.
* Also would you just put one fusible link on alt side or a fusible link on both sides of the secondary charge wire?

I'm no electrician, but a quick google search says 8 awg marine wire is rated for
80 amps outside of engine spaces and 68 amps inside the engine space.
I'm guessing that's assuming a marine application engine space, and I have no idea how that translates to what we're doing.

What I did was split the wire strands in half and wired in (2) fusible links to split the load of the wire. I don't remember what gauge wire I used, but I got it off a pair of cheap jumper cables I ran across and bought for just this kind of purpose.

I'm also running an extra mini fuse block and some grounds using pieces of this jumper cable set, all for less money than it would have cost me to buy the wire.
