My wife's 2004 Aviator (80K miles) started making a rattling noise. I investigated and it is coming from the A/C compressor. It quits when the system is shut-off, but is rather noisy when on. It is seeming to get worse within the past few months. Is the compressor trashed? The A/C still works great and psi is normal. I looked up prices and they range around $375-$400 for the compressor. How many book hours to replace? I don't see myself doing that.
when the system is "on" the clutch is locked up and the pulley is spinning with the compressor. YOu might have excess clearance (air gap) in the clutch plates, or nois could be internal. look at the clutch first, see the air gap- measure.
I've had this happen on a couple of the Fords I've owned and in my case, just the magnetic clutch, not the compressor itself. On your truck it is a little difficult to get to but otherwise an easy job. Just 1 allen or torx bolt after releasing the main belt but loosen the bolt first.

Thanks for the info guys. Is there any way to make sure it is the clutch only? It sure looks like a PITA to get to, but I think I can change out the clutch. Now with doing the clutch, does the A/C have to be serviced or is it separated?

Look at the pic in the link I sent to you, it's just 1 bolt and no other service should be needed. Your system should not leak at all and the noise will be gone.
