OK Boys have ya'll come up with a solution yet? I have a customers 04 excursion 6.0 td that I have run the gamete on with new bullet Proof diesel's EGR Cooler and oil cooler, new egr valve "several" serviced the VGT turbo, re-flashed so I let the dealer have a crack at it and the told me to replace the new cooler with a ford product and that will fix it!!??? LOL there funny! I have been watching this thread hoping a solution would be found by the experiences of others.

So who is making an affordable programmer to flash the PCM to "50 state" or just omit the cel from coming on for these EGR flow codes. The truck is a Arizona registered vehicle and no smog test required.

Have you tried removing the up-pipe and inspecting for a restriction? Besides the scoop that is in there already to aid in flow to the egr cooler? This same code was a royal pita for me to find also.

The code comes only when getting on fwy every other month or so when her husband gets on it a bit to clean it out !! Daily driving is good no codes but it will come on when they head to the river and back on the hwy.

I have checked IAT, EBP, MAF, EGRV, Baro all numbers look good. the EBP is funky in that it should read like a BARO KOEO and read EBP KOER but reads 25 inho instead of BAro press for that day. tried new sensor but works the same. Code set is random and infrequent.

I agree with this possibility .
I put in a BPD EGR cooler, and get the P0401 code constantly. I clear it often, because I notice a change in the way the truck runs if I leave it for a few days. Best I can tell, in my case anyway, is that the other sensors are not seeing a change when the EGR valve opens. I've read that since the EBP sensor is not used, and it's value is now inferred, (at least with the strategy on my PCM) that you're more likely to get the P0401 if your EGR flow is 'blocked'.

SO that looks like EBP is Problematic then

Once the truck is running EBP should read a hair Higher then BARO

How are you checking all these sensors???

Whats V-Ref look like

Have you checked the EBP wire harness for short

What year???

I use an OTC/ EVO, I go in vehicle specific or OBD 2 generic I have full PID data.

It has a new/reman ford FICM and current flash from FMC.

02-2004

V-Ref is 4.99-5.0

FYI for PO401 code

Messing around with my 1999 Ford Ranger, 2.5 eng., 4cyl, 2wd trying to fix the PO401 code, finally! Did not pass emissions first time, never had this problem in the 12 years I had this truck, check engine light PO401. kept reading about the EGR valve. Was hard to remove because of the tube nut very close to the firewall, hard to get a wrench in there! I removed the egr with the tube attached. The nut on the end of the tube going into the manifold was easier to remove, and removed the egr with the tube attached. The egr needed a bit of cleaning of the carbon inside, and it still worked as new when cleaning was done on the egr. The Hole in the intake manifold was pretty much Plugged with carbon. About 2 inches into the manifold where the egr attaches, thats where I found the plug up. There was no opening at all. Had to break through the carbon with a small screwdriver and carb spray. Clean it all out, re attached the egr and tube together, code went away! I also have more pick up and power and No hesitation at all anymore. the truck has 200,000 miles on it too. But after all this I then got a code for the Throttle position sensor. I think the code was PO133, I forget. But I read up on that as well, took it off, then cleaned. Code went away! Not to mention when I erased the codes (OBD code reader from harbor freight Tools) after fixing these problems, one after another, the readiness monitors were Not ready and had to wait for those to be ready before emission re-testing. Finally 3-4 days later, all codes gone, readiness monitors ready, and I passed my 2nd test!! What a headache. But it's over!
