In EGR hell! Please help

In EGR hell! Please help

Ok...
I've posted before about this issue, and taken any step suggested, but here is where i am at.
We are constantly getting either insufficient or excessive egr flow. The CEL has been on for over a year or 2 even and i havent made any noticeable progress. This is what has been done in attempt to fix the problem:
1. Replaced egr valve
2. replaced egr regulator
3. replaced DPFE
4. cleaned egr tube
5. replaced hoses from egr tube to dpfe

leaks have been checked with brake cleaner, no idle change so i dont believe there are any leaks.

I've been reading about a "EVR solenoid" and im assuming thats the same as the egr regulator. correct?

Any advice, thougths, tips, tricks... any 2 cents worth is MORE than welcome! i've been stumped and have stumped all the car guys around here! what do i do!

Just came across something about checking all the grounds. my shop manual doesnt give me a list of them, so if you happen to have a manual that does, or the knowledge itself, please let me know. thanks!

Do you recall the exact codes? Is this on the '96 in your profile?

Hmmmmm I'm gonna have to guess it was p0402 and p0401 but I'm not positive. And yes, its the 96 xlt on my profile

1996 ford explorer xlt 4.0 ohv

Other info:
Exhaust cutout valve
Air intake
High flow cats and 44 series exhaust.
(I figured i'd mention anything exhaust related)

Im not sure. It didnt come from the dealership, came from advance auto parts

Most aftermarket DPFE sensors are way below Fords specifications. I would replace it with a Motorcraft part and see if that doesn't fix the problem.

Sorry to have left you having Will, computer problems abound. I agree on the aftermarket DPFE's. They don't hold up.

I had a bad feeling about replacing a metal part with $15 plastic.
On a side note, i was replacing my radiator today and noticed a small solenoid similar to the EGR solenoid. it looks as though a vacuum line wrapped in a metal spring type wrap, leads up to the egr system. I will have another look at it tomorrow and kind of map out what goes where. Could this possibly be another faulty solenoid?

The newest Motorcraft DPFE's are plastic also. There is very little heat that makes it's way all the way to the sensor. Aftermarket DPFE's give the F150 folks a fit and it's always recommended to get FORD or Motorcraft replacements. Can't say about your other solenoid. More info needed. I can probably dig up the test for the DPFE so you can test it before buying another one though. I'm out the door this morning but can do that this evening if you wish.
