i have a new 4x4 2003 f250 manual hubs with a v10 and it has 400 miles on it now and when i put it in 4 wheel in a stand still it is fine 4 wheel low is fine but when i put it back to 2 wheel while at stand still it makes a loud clunk and it is shift on the fly is that normal it only has 400 miles and i never used 4 wheel yet just wanted to try it out and see how it works but it makes a loud noise when disengaging

"Shift on the fly" is only for between 2 high and 4 high. Remember this for your transfer case's happiness. Make sure your stopped, without any strain on the transmission ( as in let the truck be relaxed and not bound up on the parking pawl ) whenever you're going between 4 low and 4 high! You can do it like this- put the truck in neutral and let it settle, like if you where to move it in and out of park it wouldn't know it. Then make the shift in either park or neutral whichever you like but NEVER moving.
i tried it and when in neutrel from sitting point i put it in 4 high and then 4 low fine then not movin and in netural shift it from 4 low to 4 high then 2 wheel and a big loud not like a clunk but like a rooo doop
every 4wd ive heard does that when switching from 2wd to 4wd. its the front axle engaging, my friend has the same truck you do and it make's the noise too.
i wouldnt worry about it as long as it goes in and out and works and dosnt make noises when in 4x4 or 2x4. If you whant a loud thunk try shifting one of the old np 208s like i have in my truck, man those things are loud.
I have owned three different model/year Ford with the auto hub/shift on the fly config.
All of them have made this noise and never let me down. I would not worry in the least about that.
My 2000 Explorer was really loud! Took it in to have it checked cause is was so loud, but nothing was wrong, jus the way it is.
