i wanted to put a snorkle on mine cause my buddy was going to give me one, 5 inch alum pipe with a 6 inch square intake would have been gnarley but i diddnt want to chop the body and fenders all to hell

Is there any magic to the hypermax cowl type units as far as directing airflow?

Could I just get one of those hvac tin pieces at home depot and reshape it into a cone type shape until it turns into the round 4" end?

you got er' figured out yours just wont be "pretty" plastic and say hypermax

Well is there some high tech calculation as far as the width? Like what if somebody kept the same height but doubled the width?

I am assuming they have done some researcha and it has those dimensions for a reason?

Does anybody have the dimensions of the mating surface to the firewall?

I dont think there is any magic calculation. There isn't a whole lot of usable space on the firewall as is. The hypermax box was a tight fit, there is still a little bit more space, but not much. I had thought of making my own box on the firewall, but I'm lazy and got a deal on my hypermax kit.
