I have a 2004 PSD 4x4. Can I use freeze plugs on both ends of the egr cooler? Do these $150 kits on ebay just use freeze plugs and a gasket set? Ive got a new cooler and gaskets and I want to just plug it off, I was told by a Ford diesel tech that his was done this way and he has no problems. He did say that he used 3M to help hold it in there. I just want to get some comments on this before I did anything.
I bought one of the kits of Ebay, I installed it on my 04 after the second Egr cooler and original oil cooler, that I replaced... its a 35mm freeze plug I think installed with Motocraft bearing mount lube.. The other end is two oem gakets with what looked like a home made High Temp gasket in between.. My kit came with Oem gaskets and harware as well.. I think it was a guy up in Ohio that I bought mine from.. Its been fine no problems since I installed it..
Hey Treetech you wouldnt happen to still have the instructions that came with it do ya, if so would you be willing to mail them to me? Ill pay the shipping. I think Im going to weld the freeze plug into the hole just ot make sure it doesnt get sucked into the turbo.

What do I do with the egr valve? does it matter if its hooked up or not? Do I need to weld it shut? or remove it and get one of the spools I see advertised?
you can leave the valve alone, or tack weld it closed...the point of the plug is to keep the exhaust gasses from passing through the cooler and valve...

I pretty sure I don't have them anymore, Any local independent Garage should be able to print them off ALL DATA for you.. You could weld it but there's no way it could get sucked in if its the proper size.. As far as the egr valve, make sure your throttle plate has been removed, and just leave the egr valve connector plugged in.. If you ride around with it unplugged you will be loosing Turbo psi.. because the PCM will go to safe mode..

Even though it's an 04 I would look in to the intake elbow - just in case.
If you install the block off, you can keep the EGR valve in place - you don't need the spool - , clean it before you put it back to make sure it can move freely, and then you can "forget" about it. There is no more exhaust gas flows through it, there is nothing makes it gunk up again, so there is no need to pull and clean it again.
The elbow that you are talking about is at the front of the engine just behind the fan shroud, it has a few wires going to it isnt it? its got a couple of 8mm and 10mm bolts holding it on doesnt it? if thats the one then I dont have a flap in there.

The intake elbow is labeled "From charge air cooler" in the picture below. The throttle plate would be in the throttle body, which is also labeled in the picture below and is located just below the elbow.
Keep in mind that the picture is taken from the back of the engine, almost as if you were sitting in the passenger seat and looking through the fire wall.
