Having the weld let go is usually what happens when I try this. A friend of mine who has been a welder for years can do it done in afew minutes..........
Once in a while I get lucky but not very often.

With a good little bead and the right penetration, one would think that those bolts wouldnt let go.

I would try that again myself, but make sure ya get a little deeper of a weld...

I`ve found that doing it in frame can be a real bummer, there`s never enough room and it`s very hard to see when trying to weld the nut on.

Yeah I can see that. Drilling it out in frame would be a huge pain in the *** too!

There have been afew suggestions in the 48/60 forum for removing broken exhaust bolts but none that I really cared for. One such suggestion was melting wax in between the threads. So far the only one I`ve seen really work great was when my friend put a good weld on a nut and turned the bolt out.......That worked real well but the engine was out of the truck and in the open.
You may end up taking the heads off in order to have enough room to work on it unless you can find someone that can weld it still in the truck. I didn`t realise the 302`s were that bad for having exhaust manifold bolts seizing and breaking. I had alot of this trouble with FE`s, it was a given for them to do that. I had to get a different set of heads for my 67 F350/352 when most of the top rows of exhaust bolts broke.

Well one of the guys from hubbys work dropped by to see if he would have any luck with them darn bolts. He used to be a mechanic and he figures someone over tightened them. Great! New heads was not what I was hoping for but... I guess if they won't come out we don't have much choice? We didn't have plans on pulling the motor and new heads would probably be easier and cheaper... Hubby did mention it needs new valve guide seals.....

It`s hard to say how good the melting wax method actually works but some swear by it....
Once the heads are off and on a bench it`s alot easier to work at getting the broken bolts out so you just may not need new or different heads. They may have or may not have been over tightened, hard to say, it could just be from the years of high heat-cold cycles along with the usual carbon/rust build up in the threads.

Good point, I`d price out aluminum heads in a hoof beat! I think it`s well worth the few bucks over the rebuilt stockers, you`ll lose more than just a few pounds while picking up some extra ponies! Since you already have headers might as well swap in a cam, bigger intake/carb......

So when do you think you'll be done with it? Just so I have an idea of when to order all these things you keep telling me about...
