3.5 is a good size, slightly harder to fit then the 3 inch but the 3.5 i beleive is the output size of the turbo so it would be the ideal one. my opinion, if you are going to cram the 3.5 in there then buy the 4 inch and go all out!
Your going to have to do firewall work to get a 3 1/2 inch pipe in there. You might as well put a 4" discharge pipe on it if your already negotiating it.
I think 3 inch is the ideal size to be honest.The Super duty guys have the option of 3 , 3.5 and 4. Most of them stick with 3.5 but those that go straight to 4 inch complain of a power loss. In reality there isn't a power loss but your power band moves up a few hundred RPM so you "lose" low end torque. Unless your pushing over 500HP I don't think there is a need nor a benefit for anything bigger than 3 inch.

What size is stock on there now? (1994)
My tailpipe is 3 1/2.
stock vs a 3"x 3.5". the stock one is flattened between the firewall and tranny/block for clearance issues. diameter increases after tranny going to the cat.
I think the Tymar 3 to 3.5 to 4 inch DP is a good option for get a big pipe in there but and using a straight 3.5 DP you may not notice any change but if you go up to the 4 inch you will notice the power band moving. I have not tried nor experienced it in someone elses truck I am just going off the reactions of Super duty owners so take that for what its worth. I have a turbo project in the works with a turbo that has a 5 inch outlet. It will be using a 3 inch DP.
all of my schooling says that you need to match your outlet sizes. if the turbo outlet is 3 inch then use a 3 inch pipe, if the turbo outlet is 3.5 inch then use 3.5 inch... i would LOVE to see the 5 inch outlet.
