i had a similar problem with my engine, its a 05 too, engine never ever puked coolant any time it just had brown stuff in coolant bottle and more than normal fuel in the oil 8% fuel. my problem was a bad clogged egr cooler, egr valve, oil cooler, 2 new injector o rings new degas bottle, all new coolant hoses all around and engine oil flushed 2x and coolant flushed 4x to purge any remaining stuff in either of them hope this helps to point u in the right direction, all done for a 100 dollar deductible by my dealer called Allegheny ford in Pittsburgh, they treated me good got the truck back in 2 days cant ask for more from them.
thanks for the response, got a new issue now....the truck wont start. turn the key and...klunk...I assume thats whats called hydro lock?? Only tried it once so hope I didn't damage anything.
truck is out of warranty.....got two estimates $3500, $3000 for replacement of either head gaskets, or EGR system.
Thanks The truck has been parked since discovering the problem. A Ford dealer here in Tucson seems to think it's probably the EGR or Oil cooler. Either way they quoted me approx 3 grand to fix. Told them I was active duty military, they said expect about 1grand less. Hope they follow trough with that.
I have to agree with jerzydiver that it is more likely a head gasket. The oil pressure is much greater than the coolant pressure, so if an oil cooler was bad you would have oil in the coolant not coolant in the oil. Also you mention no oil in the degass bottle.
No oil I can see in the degass bottle, just coolant. The tech said he doesn't see allot of head gasket problems with the symptoms I described. He said it sounded like an EGR cooler failure. Either way its expensive.

You could pull the egr and look for moisture in the intake. If the EGR cooler was leaking there would be coolant on the egr valve and inside the intake.
Found out today its the EGR cooler is fried. 3500 bucks to repair with parts and labor. The cut the price down to 2000 for military discount. Still expensive.
