I have a 2004 Ford Explorer, Rear heat works.
Up front when you turn on the Heater there is a clicking sound under the dash. Sometimes It will POP real loud and then it will switch over to heat. for a little bit, then it will pop again and go back to blowing cold air. There is a little white relay looking thing under the drivers side dash near where you turn up the speed of the air. it has wires going in and out of it, it seems like this is what is clicking. can anyone please help give me an idea of what is wrong. I read the blend door fix but I don't think this is my problem.
when you move the "temp ****" you are moving a variable resistor that send voltage to the bled door motr and moves the door with a mechanical arm. the resistor and **** are normally quiet. if you have "pop" it would lnormally be the blend door arm broken and moving. since you have rear heat, it doubt it is related to thermosstat or radiator- water.
Hello, thanks for the reply, Then clicking sound is there 90% of the time, sometimes you can turn the temp **** back and forth and the clicking will stop in certain spots and the heat will switch sometimes. but more times than not it will be cold air. so you think it could be a broken blend door arm.

UPDATE found my problem with the Heater, The gears inside the Blend Door Motor were stripped out, The part was $76.00 from a ford dealership, Once installed the heat was able to switch back and forth from hot to cold.
I know this has been a while but maybe you can help. I have an '03 EXPLORER with the exact same problem. The fixes listed on this site are all for older explorers. Where is the blend door motor located? It's not behind the glove box like the older explorers. Did you do the work yourself?
The clicking noise I hear sounds like it's coming from between the steering wheel and the center console. I can try a new motor if I know where it is.

If you look to the right of the steering wheel under neath the dash. Just to the left and below the 3 ***** where you turn the A/C on and off it is a white box looking thing. It is a tight fit and you have to take the console and stuff off to get it out. But took about 1 and 1/2 hours. Good Luck if you have more questions let me know.
I actually found a dealer opened today and they had it in stock. It was real tight in there but I got it. took me closer to 3 hours, most of that time just getting the 3 screws in and out of the actuator. Turned it on and it works perfect. I already took the old one apart to see what broke. There was 1 little plastic gear with half the teeth missing. Probably a $2 piece.All is well now thanks for the help.
