i was noticing clunking while changing gears, in 2wd, and figured it was the drive shaft splines needing lube. so before i started to drop the driveshaft, i checked the u joints thinking maby that was it. what i found was the driveshaft splines do need some lube, and also there seems to be excessive play on the output shaft of the transfer case, to the point, when i push and pull on it, it rattles.
i don't think this is normal.
do i have a problem ?
is this something i can get parts for and fix myself?

I'll bet the nut holding the output flange on your transfer case is loose. VERY BAD. Remove the driveline from the flange there and see the big nut in the center. It needs to be TIGHT. Go to Ford and buy a new nut, a new flange for good measure, some blue locktight and reinstall.
It's sack time for me now, but I'll check back.....
kwik, you were right when i removed the driveshaft, the output flange was moving much more than he shaft, i tightened up the flange nut and the rattle went away. i'll order a new flange and nut and replace it using blue locktight as you sugested.

i used a 30" long 3/4" drive and made it as tight as i could. will that be enough when i install the replacement?

The splines are supposed to be such a tight fit that it requires a puller to remove the flange, so you definatly need a new flange.
Helminc manual specifies 186 ft lb. on the big nut.
In my world that's a two arm grunt with both feet planted. It also specifies to use a companion flange holding tool so the forces are not transferred into the transfer case and put a lot of strain on the gears. You can fabricate one out of a piece of flat steel if you have a shop to so.
