Short answer is moisture causes it. Water/dirt/salt builds up on the inside of the cab corners where it can't be seen, sits there for years, causes bubble rust from the inside out. Common on both corners and most trucks, not specific to Ford.
It's not exactly a major job to repair, but you have to know what you're doing with sheet metal welding/finishing. Plenty of companies sell JUST the cab corners to weld in replacements.
Yep, that's common cab corner rust, though not too bad yet. If you know how to weld thin sheet metal and are decent with paint, it's a job you can handle yourself. If you're not experienced with welding, well, personally it's not something I'd want 'a buddy with a welder' to do, I'd want someone who knows what they're doing to do it. But parts are available.
Leaky rear windows and high-mounted stop lights can contribute to water ending up in this area. I have seen many cab corners that are packed inside with dirt and dust, which helps hold the water in and promote rust. Drowning the area in grease (after repair and paint) would seem wise.
It's a common issue on all 3 major manufacturer's trucks. I believe that it's because of the path of water as it's slung from the front tires. It hits that area constantly, also carrying road debris, stones/gravel, dirt, and chemicals.
A good set of cab steps or running boards will preserve the outside finish.
It has the Ford boards that were on the truck from the beginning. Just added Duraflaps up front to help with that area; did some sanding/painting/clearcoat before installing to hopefully improve some surface issues between the lower fenders and the door. However, the cab corner is beyond what I can do if it involves any metal work. May check with local body shop next week.
