My base question: If I unbolt the transfer case motor, will it leak gear oil or can it be removed without a drain and fill? Just planning for tonight, if I need to have drip pans and extra gear oil on hand. I'll be swapping motors with a known good transfer case motor.
The Issue:
When switching to 4High the dash light does not come on and the transfer case is clearly not engaged. I've test driven it with axles locked and there's no binding to indicate the transfer case is engaged
Diagnostic Steps So Far:
4WD on the new truck isn't engaging. I verified the light on the dash lights up during the start up test cycle. I've swapped the dash switch with a known good one and checked all fuses.
When I have a helper switch from 2High to 4High (engine on and foot on brake) touching the engage relay, I can feel it pulse a couple of times and then stop.
What I Haven't Done Yet:
Haven't tested continuity from the relay to the engagement motor
Haven't checked the motor electrical connector
Haven't put 12V straight to the engagement motor to see if it actuates when all the wiring is bypassed.
I did some more debugging and had my wife flip the switch while I checked voltage at the transfer case motor connector. It was not getting any measurable voltage but the meter did detect the polarity change from on to off 0.0V and -0.0V. I will have to check things further.
The ESOF stuff is way more complicated on the control side than I expected it to be. It even has its own computer module and logic. IMHO a swap to a manual 271 makes the most sense if you intent to put yourself in situations where you'll actually need 4x4 (hence why I put a 271 in my Excursion). I like computers and all, but I'd much rather have my transfer case just do what I tell it to do, when I tell it to do it and I get that with the 271.

Thanks, I have more pictures of it on my build thread over on CumminsForum. I've left most of the Cummins conversion related stuff off this Forum because I figure most people here would see it as blasmephy anyway.
