alright, this evening went on a cruise and decided to pull into a gravel lot and turn on the 4x4 to lubricate it up some. i shifted into 4x4low and it didn't do anything, i started to drive about 20ft and then it engaged and the lite came on, so i drove in a circle then went to put it back into 2x and it wouldn't come out of 4low!
i drove around a little bit stopping, backing up, going forward, shifting it to 4hi, 4low, back to 2x and still nothing......then i stopped, cycled through the switch, then back to 2x then started to go and it went back into 2x!
i didn't try it again yet, not till i get some feed back on if it might be a prob or just a one time thing, but i am defintly going to try it again tomorrow while the dealership is open.
sounds like a wiring problem to me. I've heard of moisture getting in some connections and not working from time to time. Have the dealer check the wiring.
Assuming you followed the advice of BFR250SD (next post below) and there still actually is a fault then ....
Sounds to me like the transfer case motor is seizing up a little. The lights on the dash are a direct indication of the status of the transfer case gear. If you tx motor is old or the plastic worm gear spindle is nearly stripped, may take the vibating of driving to jolt it into place. It the fault conntinues, be prepared to replace the transfer case motor soon. Here's my testing procedure :
Check voltages at the connector of the transfer case motor.
If you remove the motor you can also apply 12v to it to the pins to check the movement of the motor.
With the motor off truck, you can crank the transfer case with a socket wrench (3/8 square drive I think) to selection of the 4x4 (2wd-4HI-4LO) and this should light the dash light (with ignition key turned part on).
Be sure to mark the position of the crank nub and the motor spindle BEFORE you play with it so you can put the motor back on afterwards!
On my 2000 F250 I found the motor was powered and turning but the plastic worm gear inside had stripped, so it was making the noise of moving but not actually turning tha transfer case nub.

yea, that would be a great assumption!! seriously, i didn't even think of there being some "procedure" for just going to 4x4, i guess i am still not hip on the electrronic new age car stuff, i really wanted a manual shift 4x4 but couldn't find one and the truck was to good of a deal to pass up and i needed a ride right away!!

It takes a little getting used to, bf250. Following the procedure sometimes won't give you the desired results, but you still have to follow them. Once you get the hang of it though and realize that it takes a few times to get all the parts "talking to themselves" then it will start doing better.
Until you gett it working properly, don't just go directly to 4WD Low - go to 4WD High first and let it engage, then twist the switch to Low. You'll get the hang of it, find its "sweet spot" eventually, and then the problems will be few and far between.
Oh hey, and if those auto hubs ever give you problems, I have a perfectly good set of them sitting in my shed. Would be more than happy to get them to a needy owner.
