Ok...I did some more searching and some more playing with the truck...I wasn't getting many views and/or replies so I thought I'd give more info...
I have ESOF....2004 F250 gasser....auto tranny
When I switch to 4hi the light on dash does not come on....ever.
Here is what I have done
With truck motor NOT running and key on...after all the beeps stop and it is perfectly silent...I turned the switch to 4hi....here is what I heard:
Something under the drivers side dash trying to engage....a whirring sound....for about 10 seconds and then it stopped...the 4hi light on dash did NOT COME ON.
Here is what I'm assuming:
The relay or GEM is trying to send power to the transfer case motor to make it shift the transfer case. Correct?
Now what do I do next?
Start at transfer case and unplug electrical connections and clean and replug?

Yup, sounds like the servo is running, but not able to get it into gear.
I've never had one off so I don't know what it looks like exactly, but if the motor is running, it's trying to engage.
The light comes on when the switch on the side of the transfer case says it's in 4x4HI. Could be, the switch is bad, and the GEM doesn't know it's made it into 4x4 and not shutting off the servo.
Does it ever GO into 4x4HI? Test it on the dirt
If it's not going in, sounds like you need to remove the servo to see what's up. Could just be the shift linkage needs to be lubed... or not.
I did a search and found many people with my same problem...and lots of advice, but unfortunately the people w/ the problem never posted what the problem turned out to be and what they did to fix it..or troubleshoot it....I won't do that once this is done, for the next guys' benefit...sheesh.

Hmm... could be.
Get underneath and see (hear) what the servo is doing at that point.
If you try to engage FWD while setting still, and the gears won'l line up, the servo will try three times then stop. It will not try to go again untill it sees movment from the truck.
I was playing with mine the other day during an oil change, because so many have had problems with ESOF, I have not. My 2004 with 50,000 mile works great, I always engage FWD while moving.
It is trying 3 times...and I got under the truck and the noise is coming from the servo on the right side of the transfer case...right side meaning pass side...does this mean the gears aren't lining up?
Shredded plastic actuator thingie?
Ug....should I pull the servo and see if something is amiss...it looks like phillips head screws only.
Well I haven't done that, but I have been trying to engage it for 2 days now...moving, not moving....etc. I think something is broken...not just out of adjustment.....but what?
Thank you.....is the Exploder (yes I meant to put the "d" there) transfer case process the same as my '04 F250? I would think it would be similiar..but in this document all the work is being done to early 90's Exploders.
