I have a 1997 e350 (V10) 25' RV (149000 miles) with the Dana 70HD rear end...rear starts whining real bad about 20 mph and gets worse as you go faster...if you let off and let it coast the noise goes away, then comes right back when you apply power....kind of sounds like a Ford power steering pump whine..I changed the gear lube out and replaced it with new 85/140 hoping that would get rid of the noise, but it's still there...when I had the cover off the gears looked ok...I didn't notice any busted teeth, scoring, etc....is this noise just a bearing going bad, or am I looking at replacing the gear set also? I've never had a rear end go bad on a vehicle..
My guess is pinion bearings. Sounds like bearing preload is off - has pinion nut backed off or yoke been replaced anytime in recent past?

I've only owned it about a year and a half...when I first got it, the diff wasn't really making any noise, then it starting whirring a bit, checked the lube and it was about a quart low..place i bought it from said they checked/topped up all the fluids...i should've known better than to trust them..I topped the diff up, didn't find any leaks and after about 2-3 WA to AZ trips it started getting louder..I changed the lube before the last trip (it looked good and clean, no flakes or shrapnel) and it quieted down slightly then started getting loud again...I haven't messed with the pinion nut..I grabbed the yoke and tried to move it up/down in/out and it doesn't move/have any slop...
Did you lift the whole rear of the vehicle off the ground and try moving the yoke? I had a 95 Chevy G10 that had a slight thumping sound in the rear I crawled under and everything seemed tight until I lifted both rear wheels off the ground then I found out the bearings were bad, it had about 1/2" of play all around, surprised it didn't blow....Cost me like $700 to have the bearings and crush gasket replaced, that was13 years ago.

I haven't tried jacking it up to move things around..I will give that a try and report my findings..
I jacked up the motorhome today and started moving things around, there is no in/out, up/down or side to side movement of the pinion flange/yoke...i ran it up to 40 mph with the rear wheels off the ground and that noise kicks in about 20 mph when under power and when I let off the gas it quiets down, then give it gas and the noise comes right back..I can still hear it a little on deceleration also...unbolted the drive shaft from the pinion flange/yoke and turned it by hand..it has maybe 3/8" of play before it begins to turn the wheels and still no up/down, in/out or side to side movement and is easy to turn the wheels when I turn the flange/yoke by hand..it feels smooth when turning it by hand..
Well it sounds like your pinion and carrier are worn. I'm not a differential tech, but the might be able to be adjusted, but I would plan on a rebuild, it's only going to get worse.
Tore into it and found the internal pinion bearing was pitted/worn, the left(driver) side differential bearing was also pitted and nasty looking..the outer pinion bearing wasn't too bad but did have minor pitting in it's cup, the right side(passenger) differential bearing also didn't look too bad...as soon as I got the ring gear/diff out and spun the pinion I found where the noise was coming from..it sounded rough....I bought a bearing kit at NAPA and replaced all of the bearings..the ring and pinion looked fine, and the contact areas where the pinion contacts the ring gear looked good..I painted the marking paste on each side of the gear teeth and spun it around a few times in both directions..it wasn't an easy job, but it wasn't really difficult either...main PITA was the gas tank being right behind the axle..had to jack the rear end way up high to get the ring gear out...
I took it for a test drive and had it up to 65, the whining noise is gone. Thank you all for your help/suggestions.
