I'm looking at purchasing a 2000 F350 4x4. What is the weak link on these models? I'm an old school IDI guy and I don't light the dash switch to engage the transfer case. I would much rather have a stick on the floor. Is there a problem with the wiring, the switch or anything related to the dash switch that could be a problem that I should know about? Are there any other weak area of this year truck?
A lot of your ESOF problems will result from vacuum leaks in the hubs. Easiest fix is warn manual hubs. I had an issue with the wiring for my switch that occurred due to salt corrosion down by the actual case in the harness. Swapping to manual 4x4 is possible and eliminates that issue.
As stated, the vacuum lines to the front hubs are the typical issues, but sometimes the seals in the hubs can fail, too. I had one of mine fail. The hubs should be routinely lubed (soaked in ATF) to encourage their workings. The ball joints routinely need attention, so keep an eye on those. The 4r100 transmission may or may not have issues. Some seem to last forever and some fail early on.
Have a 2000 4x4. Manual transfer case shifter on the floor shifts smooth-as-butter. Manual hub lockers (Ford) are plastic, but again smooth-as-butter.
Like you, I do not like vacuum hubs or electric base transfer case shifter.

-body panel rust (bed,rockers,doors,cab corner)
-third brake light gasket leaking
-roof clearance light gasket leaking
-roof seam sealer cracking and leaking/rusting
-injector pcm inside drivers fender gets waterlogged and needs replacement
-front sway bar bushings
-steering column shift tube/mounting bolts
-4r100 some last some dont
-center support bushing on two piece driveshaft
-locked up brake caliper pins
-CHANGE RUBBER BRAKE LINES AND FLUID
-rafiatir flush and updated coolant
-water pump seals
-turbo back pressure sensor gets carbon buildup
just some random things on the 7.3 motor and 99-04 trucks to look for
