So I just finished a month long project of replacing my entire fuel system with fresh hoses, and new brass fittings to make it all work. Now I have come across a problem with my return caps leaking. 4 out of 8 of my injector caps are leaking. I had replaced the caps and hose, but didn't have all the o-rings (the kit was missing one set), so some of the o-rings were not replaced. Would the routing of the return hose fittings, or the 6-psi carter fuel pump cause the issue? or is it more likely to be just the o-rings?
I do have a full set of o-rings on the way. In addition to my question above, can anyone give me a good, cheap method of removing and replacing the o-rings? they were giving me a hell of a time when I replaced the ones I had.
well, the original problem of not wanting to start is resolved. after much fighting and pain, and failed starts, the old truck finally roared to life and stayed running! i still have the injector cap leaks, so thats still an issue. But i'm looking into having some new caps made at a local CNC shop. any ideas on material? i was thinking aluminum, but may have to use brass...
That o-ring link is super helpful! I did see the brass cups article yesterday while searching for metal caps, and the r&d billing unit is awesome. But they are both out of my price range right now.

But I'm a little weird, and I'm trying to avoid chrome and polished aluminum. Maybe they'll sell me an unpolished version of the rails for a little less money. Maybe. Well, guess I can only try.
According to the article here the heat for the curing of the powder coat can weaken the aluminum. Since the fuel return rails are not being used for their strength I don't see why you couldn't powder coat them.

Give it time under the hood and it will blend in with the other dirt, oil and grime...LOL
