Short of it is after a few miles sometimes less the Passenger side WARN hub disengages, it partially rotated and very difficult to reset to locked or unlocked when it happens.
History -
This happened with my stock ESOF hubs first went to service them and found Passenger side to be rust ridden and other problems. Due to pricing I went with the WARN Premium hubs (will go back to ESOF eventually).
Put the WARNS on and all was great. Then went on a 130 mile off road trip through the Mohave Desert and last few miles the passenger Hub went out again.
Replace the bearings in the wheel @ stub axle and the stub axle since the blown bearings grooved it out. Plus all the related parts in doing that.
Now test drove new set up for a few miles while locked 4HI, about .5 miles Pavement to get to 2 miles off pavement and back. When I got back the there is tight turn to get into my driveway noticed it was not bucking as expected... SAME hub unlocked itself partially again. Now I am at a loss of what it could be?
Are you saying that the passenger side hub, is rotating itself into either a locked or unlocked position, just driving it down the road ?
when it trans/ diff is in 4wd (hi or low) and the hub is fully locked only the Passenger hub will partially unlock itself after a mile or so. The hub dial ends up turned partially to unlock and is usually fairly stuck there, takes some pliers to turn it to unlocked then it moves freely again. on the Warn Premium Hubs its a full turn from lock to unlock
Drive slugs aka Drive flanges are a solid chunk of metal that slide into the hub to lock the hub to the axle shaft. Can't unlock them without tools. They are basically what the old full time 4x4s had in the front hubs.
Here's a Drive slug. The splined part goes in with a flat plate of steel with holes in it, and is held in with snap rings, than the cap screws on. If you want to unlock it you remove the splinned part and reinstall the rest of it.
Here's a good reason to run them. This is a Warn premium hub.

I'll be investing in that for when I go on long or strenuous ventures. But for the quick sandy or muddy shortcuts I like to take around here a turn of a dial is more appealing, but I guess with a drill motor it could be a pretty quick swap out.

Okay I am have one hellava time trying to find some for my truck, I know I have Dana 60 but 30 spline, and not 100% but I believe my outer spline is 50.
Ive been searching and searching, found some that will fit but they dont have the "3 piece" design so I can pull the slug and retain the cap. For pavement driving.

I looked for a wile here, and I can't find that style for a stock D60/50. Everything I've seen is 35 spline outters. But I did find a factory full time 4x4 style. I think they would work, and could just pop the caps on if took the slug out. But the more you take the cap off and on the looser they get...
I'm going to have to get those and see if there is enough room to put an 1/8" thick piece in there. if so Ill make a cap and ring to put some socket screws into and use the snap rings I have in it now to hold it in place.

Unfortunately we don't have a 30 spline drive flange kit for this setup. As I've seen the majority of the F350's are D60 which is also what we used to design our slug kit. Are you sure the hub side has changed? In my experience I have seen that the D50 center section changed to 30 spline, but I assumed that the wheel bearings stayed the same and only the center section changed. Have you checked that out?

please keep in mind I am sending you this info only to help your research and product development not argue. I know I am tired of breaking hubs and others are too. I was only recently introduced to Drive Slugs / Flanges otherwise I would have been on the hunt sooner.
this is what I ordered to replace my outer shaft earlier this year it fit perfect!
Outer axle shaft is 30 spline on all stock D60 and D50. Can upgrade to 35 spline. Inner axle shafts on a D50 are 30 spline. On a D60 they are 35 spline.
I was thinking that I should just go ahead and change the stub axle to 35 spline. I did see that there are full change over kits - stub axles and slugs. Beats making some crap when there is already a proven solution.
The 50 spline part is the splines on the hub itself 35 contacts the stub axle 50 contacts the wheel hub. On that note I have not taken it off yet to count it to make sure, Ill do that next week (when I get paid) just before I get ready to order the change out kit.
