I have a 1990 XLT 4x4 Supercab w/115K miles on it. 5.0 V8, AOD trans. I am not sure which transfer case I have (it does have manual hubs though...) I noticed yesterday when I went under to fix a loose heat shield that my transfer case is leaking quite a bit. I can't even really tell where the leak is coming from. It was about a pint low. Where is a good place to start looking for my leak. are there any common areas for them to leak? I was thinking maybe the input shat seal is leaking. The 4WD works fine, no grinding, 4WD shift lever operates fine. I've had the truck for 2 months now and I love it. The previous owner had the t-case serviced last november. Am I about to lose a t-case? Are they a pain to change (I am by no means a mechanic but have done lots of work on Fords over the years. I know just enough to be dangerous!) I appreciate any help
Its likely the Borg Warner 1356 . There are a couple of places it can leak . The case halves & the exension housing seem to be the most common . The best thing to do if you cant really loate the leak is to clean the TC off & drive it until the leak area can be found . Most of the leaks can be repaired with the TC in place . If its leaking between the halves of the case all you will need is a Torx™ socket , Snap ring pliers & some Black RTV .
I had a leak on my rear output seal of the transfer case (borg warner 13-56 electric shift). 1996 F150 ext cab 4x4.
Last weekend I replaced the seal. The seal was $25 at the ford dealer.
I used paint to mark the alignment on the shaft with the rear end, so I could re-install it in the right position later.
I removed the 4 bolts that held the drive shaft to the rear-end plate.
Then I removed the driveshaft.
I removed the seal that was on the rear of the transfer case (using screwdriver and pliers).
I installed the new seal using a piece of pvc pipe from the hardware store.
Then I re-installed the shaft, and aligned the paint marking.

Great! Thanks for the help. If it turns out to be the two halves that are leaking, can I just remove the bolts holding them together, clean the surfaces, apply new beed of Silicone, and re-install without removing TC from the truck? The cat converter is right there and don't want to have the truck catch fire or ruin the TC by not having enough fluid. I have a Hayned manual for this truck (somewhat helpful for some things), but I it doesn't get into much detail about he halves.
