The Ford trucks' PS pump is prone to "whining" even when new. Unfortuntely, Ford put the same PS pump on these big heavy trucks as they did smaller / lighter ones. I think it's the same design they've had since the late 80's (but someone else here would know).

If it pops off again, just buy a new cap...they are $6. And a "new" pump won't come with a new cap, you have to re-use what you've got. If you do replace your pump, make sure to replace both hoses as well.

^^^ Ditto ^^^

Just another option route...

The only thing I'll add is that some folks have "upgraded" to a Saginaw pump which transfers more fluid and is a much stronger pump, but those guys are typically placing additional demand on the PS system hydraulics with plows, hydraulic winches, etc. If you search the web for Power Stroke and Saginaw Power Steering you can find some good reading material along with some detailed how-to's.

That said, a well-installed system with the higher output Saginaw pumps ultimately ends up requiring a remote reservoir retrofit. It's not just a "buy and install" approach because it's not necessarily easy to balance out the fluid flow between the pump and discharge and return lines from/into the remote reservoir. Somewhat of a complicated upgrade process which has left drivers very happy with their upgraded systems, but it can involve some trial & error approaches to resolving the hydraulic flow balance... and it's not necessarily cheap, either.

When was the last time you flushed the system? If you think it's talking to you a little louder than usual I would recommend a flush to get any air out and put some fresh liquid in there (Mercon V ATF) to see if that helps. I'd also check to see if any of your pressure hoses are leaking, that's not uncommon. I replaced my pump not too long ago (lasted about 250K) and both pressure hoses and both hoses are already leaking (about 20K on them).

Something to remember: the reservoir is part of the pump so you can't order them separately (except the cap) so be aware of that $$$.

I think I'll stay away from the Saginaw system. I flushed it about 3 months ago but may have gotten some water in when cleaning the engine. I need to really degrease the pump and reservoir to see if the hoses are leaking. Are they pretty prone to leaking?

Yes. Some have great luck, others don't. My OEM ones lasted a long time (250K). My new ones, however, did not last long (about 20K miles) before both pressure lines are leaking again. They started leaking some time ago but I just noticed them recently. I'm going to try the Gates ones from Rock Auto next. Even if they last just as long they are far less expensive to replace...

If that's true, the one on my IDI that I replaced is as smooth and as quiet as a Cadillac. I replaced the steering gear as well on that truck. Is the PSD front end that much heavier?

I'm not sure what the IDI weighs but the PSD comes in at 1005lbs for a dry long block before you add the accessories and fluids.
