Lots of strong opinions on this matter but I want to be convinced!
This is a California truck so every two years the man takes a look at it and decides if I get to register it again. I am starting the necessary list of my mostly stock 6.0 excursion; oil cooler, egr, elc coolant & flush, etc. I know what California wants me to do but as long as it passes visual I am going to so what is best for my truck. So the question is:
EGR delete or aftermarket upgrade?
If upgrade, which one? I've seen a few styles.
If delete, why not weld mine shut and reinstall? I have a great welder.
Pretty basic question but I want to be convinced by those who have done the job. I know we don't need an EGR but would an upgraded one cause damage (or worse, fail again eventually like stock)? What would you do different if you had to do it again? Also, tell me if what you did is working and how many mile ago was that.
If I were in a testing zone I probably would have upgraded to a bullet proof diesel cooler. Since in not mine is welded up with stainless solid plugs and stainless wire. That was 11k miles ago. No problems no leaks.
Not all '04s had the square EGR cooler, so 1st do a visual and make sure that is what you have, if it is the round style cooler, it already is somewhat bullet proof.
I'd keep the EGR, but go with one of the bullet proof ones if you have the square cooler. BPD is probably the #1 on this forum, but I went with a BD unit I got from Xtreme Diesel Performance on one of their sales for a good amount less (there will be an Easter sale I'm sure). The shop that did the work on my truck is a BPD distributor and we put the 2 side by side and there was no visual difference. There is a warranty difference however: BPD is lifetime and BD's is 5 years (or was when I bought mine).

Thought I'd post some additional info I went out and checked on:
BD's cooler still has 5 year warranty and BPD's is lifetime. BD's price has gone up so that and this makes me say go with the BPD:
BPD's cooler has gotten CARB approval and BD's doesn't. So you are totally legal still with a BPD. You may not care since you were talking delete as an option you are considering, but it would have made a difference to me (they didn't have CARB # back then)....
just started with the every other year inspection (California cash grab MHO!) on my diesel last renewal. I was watching real close and even asked about the procedure. so here is what I know - they do plug into OBDII but only to check for factory MIL. other than that its a visual inspection only for parts, changes and a throttle blip smoke test. with that said this was never about what is right or wrong but what is best for the longevity and reliability of the 6.0 - thanks everyone!
I'd go no EGR or anything else emissions -- the 6.0 has enough to deal with. On my year I have the two Intake Air Temps so it will throw a code if it doesn't see IAT2 higher than just intake air...
Diesels and EGR is just not right, let alone Cats, DPFs, DEF and you name it...
IMHO - Since you have "a nice welder" and live in CA I would go the Stealth Delete route. Welding a THICK Plug in the cooler or on the up-pipe connection, you decide.
Soot in the intake is a bad thing for MANY reasons.
for me, right now I have the BPD cooler 7k miles ago no complaints so far.
I couldn't give you much in the way of Sinister's EGR cooler, I personally just did Sinister's EGR delete on my truck last weekend and so far so good. If it were me in your situation, I'd go with a BPD EGR cooler and get a tuner to shut off the EGR valve.
