I can only assume that they changed the hydraulic control unit (thats what they told me) because they said the one they ordered and originally installed had a bad motor. The electronic ABS unit wouldnt have a motor. I even asked them if they completely flushed the system before installing the new one because thats what the service bulletin says to do so you dont take the chance of crap being in a line. I dont know.. they want to have a call between the GM of the dealership and the service manager today to discuss it. Either way a ton of crap has been done that wasn't necessary, and I have been without a vehicle for quite some time. Bottom line is i need that truck for this weekend as I am traveling to my hunting cabin and road sometimes road conditions dont permit the use of a passenger car. Not only that, i dont exactly want to put chainsaws, chop saws, tools etc.. in my van.
Jim, I think you are completely in the right here... Ford needs to step up for this!
Have you discussed this with your insurance agent to see if there may be remedies from that angle? Possibly coverage of a rental unit?
Yesterday the dealership finally offered me a vehicle. I may take them up on it but I doubt that they have a truck laying around that they're going to give me to take to my hunting cabin. I havent personally called Ford yet, i will hear what the GM and service manager have to say today. Its a good thing i documented everything under the sun that they told me since the first day I called for answers because no one called me.
Well, now the service department calls me to ask if I adjusted the push rod between the master and vacuum booster. I said no why would I? And why would that cause you to have brakes on one startup and none on the next. Then he started saying that they have been in contact with ford and ford mentioned that the rubber brake hoses could have been blown up in the inside not allowing fluid to flow. Doesnt make sense either. What a joke.

Well, after 21 days at the dealer the truck is fixed. They told me they were on the phone with Ford engineers for 2 days until they figured it out. It turns out it was the booster. The ford engineers told the tech's that switching it out wouldn't fix the problem and they bench tested the booster and it fell within specs but when they replaced it, the problem was corrected. The only thing i can think of is could the booster have been "over boosting", applying too much assistance. I dont know but I know it works. The service manager settled up with me in a pretty fair way. I only paid for what he originally charged me. So koodos to them in respect to that. I got home and the truck looked like crap so I started washing and detailing it and found that the right front centercap must have been extremely hot at one point while they had it because all of the chrome is bubbled and starting to peel off and there was so much grease and fingerprints on the kick panels and seats that I spent all day doing a wash/detail/interior clean. Thank you for all of the help throughout this process.

Too bad that their techs did not clean up after themselves. That's what you pay a "Shop Supplies" charge for - cleaning materials and shop rags etc..
Curious about that bubbled chrome... They must have really hammered it pretty hard to get those brakes that hot..
Here are a few pics. I know they replaced calipers and stuff but they told me during the last stages that they replaced another and it definitely the right front.
Wow... Hopefully they replaced the pads as well... You get the brakes that hot, you glaze (damage) the pads.. You might want to put a dab of silver RTV silicone at the 12-3-6-9 O'clock positions where that center cap touches the wheel. The cap is only plastic and it has likely lost some strength in its retention tabs.. If you do it right, it will be hard to tell.. You probably want to double check the torque on the lug nuts anyway. I know I would..
Hey Jim! What did you find out was your problem? I just bought an 04 250 with the 5.4 and I started having EXACTLY the same problem on mine yesterday. Everything looks okay so far, but I haven't had time to do any serious examination. I was already thinking the master cylinder since I don't ever seem to lose the "power" side of the equation. I do know that the rear main line was replaced at some point in the past, but no leaks and the reservoir is full.
R2 the booster today...zero change. Now thinking the master cylinder, hoping it's not the ABS module! I discoed the lines out of the master and plugged the holes. According to AllData, if the master cylinder is bad, with the holes plugged, the pedal will go to the floor, which it does. Fingers crossed...I'll put the new master cylinder on tomorrow and get some nice new fluid in the system as well
