I have a early 99 stock 7.3 except for cold air intake. I was thinking of opening the exhaust. Is it really necessary to go with a 4 or 5 inch exhaust or would removing the cat and adding a free flow muffler work almost as well? I really dont want to go without the muffler, I think that would be just too loud for me.
Just go with a 4" system, the 5" ones don't really give you anything more except a tone change. A CAT delete would help, but the muffler is also part of the restriction. Most aftermarket systems have a high flow muffler too.

I ran my truck with muffler delete for years. You will not notice much difference in noise.
Run my early 99 with cat and muffler delete. Apparently I was one of the lucky early 99 with a cat. It is loud when you get on it. But I love the whistle sound.
My wife don't drive my truck very often, but when she does I make sure I have my head out the door to hear it drive away,love the way it sounds.
The only thing to watch with just with changing the muffler instead of a new exhaust is watch your egts, my has a dp but it climbs quickly to 1,100 when towing. So if you tow just keep an eye on that. Exhaust is my next mod.
It sure looks like a cat but cant tell if it's hollow or not. Production date of 11/98. I would think that removing the cat (or fake cat) and opening up the stock muffler with a less restirctive one that it would lower EGT from stock. Is that not true? I do tow so do not want to increase EGT.
early 99 dont have a cat, i dont know what that thing is but i dont think it is restrictive at all. when i took mine off it was hollow inside.
My e99 has a cat.. still got it..along with a straight muffler. I think Ford installed them on new trucks that were shipped to certain states that required cats.
But, i did have an old F150 ('85) with a bad cat and I could not hardly get up a hill, no power.. degutted it and solved the problem. The mat'l inside sometimes gets damaged and blocks the flow of exhaust.
Clogged or defective cat would be a good reason to remove a it. I wonder if you had a bad cat if your EGT would be higher than normal so you would know? Maybe someone removed the guts from your cat Leekingen and that is why it was hollow on the inside?
I was not saying that it would increase the egts, I meant that removing the muffler and cat will not do as good of a job lowering the egts as a 4 or 5 inch exhaust would do.
The cheapest way out is to remove the cat and muffler, it will help some with egts but not as much as a full 4" exhuast. The stock exhaust has a 3" downpipe. When going to a full 4" system, it'll drop egts 150*+, allow you to keep the power to it longer, etc.
I ran with a cat and muffler delete on my e99 for a while, it does sound a lot better, but a nice muffler is worth it, especially with a family.
How heavy do you tow? If you are stock everything else, and don't plan on increasing power... or at least anytime soon, I would go with the cat/muffler delete. Save up for a nice SS 4" when you get some tunes.

Funny I deleted the cat and kept a muffler on mine. I bought the cat delete pipe over the counter from Ford about ten years ago. It's a bolt in for the cat pipe with the correct flange.
If its legal in your state, remove the Cat. It will help. A 4 inch system with down pipe is a better way to go but nobody I know has any trouble doing what you want. Except during smog check.
