Well, if it is anything like the rear end in a 1999 DRW F350, it requires 450 ft/lbs of torque to install the yoke nut, and thats what this sounds like too. If it is, then you just need a big buster to get the nut off, everything else slips off. A good impact usually can remove one up to 1100 pounds tight.
Did you get that seal replaced? If so how bad was it to do? Mine is leaking and my local dealer wants $1800 to replace it.
Nope. I never was able to locate the proper seal. Used my VIN, used the model/powertrain combo, and no supplier could send me a seal that was even close to what I needed.
Couldn't even find an independent who would quote me on the job.
Luckily, I hadn't removed the old one yet.
Before breaking down and paying the dealer, I decided to see if I could "clean" the seal lip and yoke surface. I brakleened the whole area and also spread some RTV around the lip in case there were any tears I couldn't see.
Very surprisingly: it worked. I refilled the transfer case and monitored it for the next few thousand miles. No more leaking and case remained full.

My plan is to unbolt u-joint and set that short section leading to carrier bearing towards dog to get out of way. Unbolt large hex nut (hopefully someone knows size) and slide yoke out and pry seal out and replace mine has slinger attached to hard to see what going on until I take apart. Hopefully the seal I got from dealer is correct
