I decided to start a new thread because it may pull in more people. I have has 2 new SD started from Napa put in my truck. both will not disengage the flywheel. bent housing maybe?
Was the starter still cranking while it was engaged?
I ask because I had issues with the fender solenoid not releasing and thinking it was the starter.
Once I opened up the solenoid, I found the copper lug bolts inside had twisted from tightening the battery terms too tight.

both starters were tested while not bolted down to verify the truck eletrical. The starters were not power up when stuck I
guess. Just not returning. The bolt holes on the starter are larger than the bolts. Adjusting was done to see it it would align up but did not work. The stock starter works fine. They used 2 diferent brand from napa. They are going to order a denso? And see. Ifnthat fails I guess I will not upgrade.
Anyone know what the differences between the auto and manual trans starters are supposed to be? When I swapped in a ZF6 I kept the auto starter and it works perfectly. I know there is a big difference with auto and manual spacer plate thickness between the motor and the trans, but the manual trans flywheel ring gear still ended up being in the same location as the auto ring gear.
mcali, if you put your original starter and a new one side by side can you see any difference in the drive mechanism dimensions? When I installed my SD starter I don't recall any significant slop in the two bolt holes, there wasn't room for any adjustment of the starter location, it just bolted up. Hope you get it figured out, this is puzzling. I remember reading other threads about starters not engaging right and I think it turned out to be the wrong starter.
The shop said they were identical except for the slop. The Part guy said he sells this starter to many people who are doing the OBS conversion. I guess if it's not broke, don't fix it.
