Rebuilding an E4OD
Steel forward and overdrive gears
F5 (1995 model) front pump and either transgo or sonnax correction kit
Upgraded front seal (blue)
Billet cover torque converter
3 friction overdrive clutch (should already have this)
Cooler return line filter
There is a long list of other upgrades, but I don't have that book with me right now. You are starting with a pretty good year of transmission, so even if you rebuilt it to bone stock specs it would probably last just fine. I used OEM clutch packs in mine and they grab well. We'll see how it holds up after the hot pump goes in, but I don't expect a problem. The E4OD uses the same basic setup as the C6 for 1st, 2nd, and 3rd gear other than different ratios.
Major difference being the smoother shift feel of the E4OD, while the C6 is meant to be crisp from factory. Get the E4 to shift like that on a new set of clutches and it should last another 200 000 no problem.

Yes there are special tools, but I made my own since we have a metal fab shop at home. If you can cut, drill, and wield metal, you can make them up fom scratch.
Basically just some fancy clamps that help hold some of the springs in place while you assemble it.
A transmission stand is handy but expensive. I modified an engine stand instead. Some guys simply use a garbage can to hold it up strait. Worst case senario, you can have it on its side on a bench and roll it over to get to everything. Not ideal, but possible. Make sure the bench and outside of the tranny are VERY clean.
One of the hardest parts is having enough clean working area. You are going to need about twice as much room as for an engine overhaul. Be sure to get the proper manuals if you do this. Its not worth the headache of having to pull it again if something is installed wrong, and its still way cheaper than paying some one else to do it.

All of those prices are higher than I paid so shop around before getting anything.
The "special tool" is easy to make or improvise if you have to but I put it there so you can have an idea on how it works.
The following is a tips "ebook" that I found. Its NOT enought to rebuild the transmission, but does give you some good, and free info on updates and also gives a general idea of what is inside and what you are up against.

it appears if you keep the fluid changed every 50k(when used for working),install an external filter,cooler,and shift kit,and do not reverse a heavy load as soon as your at your destination (give it just a couple mins at idle to cool down first,as the fluid does not flow through the cooler in reverse.or pay attention to your trans temp gauge first-this is mostly important when backing a trailer,where your may be in reverse for a little bit.if your trans is already quite warm at this point,overheated trans fluid,and damage can be the result.) your going to have the trans for many,many miles/years.
sorry you had to learn the hard way.but keeping fresh clean filtered trans fluid is a must.changed often (every 50k) in a work rig,may not be real cheap insurance,but worth it nonetheless.
i think the E40D gets a lot of its bad rep from people who work them hard without the few aftermarket upgrades to help keep her cool, and poor maintenance.
its based off the C6.so iv got no worries about this trans personally.

The weakness of the E4OD is that reverse is too tall. That causes the converter to slip too much and work too hard when moving heavy loads in reverse. That is what generates the heat. The solution is to use 4.10 gears for towing or shift into low range for those that have 4wd.
George, the clutches in the E4OD have no lugs on the clutches. The friction material is bonded on, and the inner or outer ring (depending on what clutch pack you are dealing with) of each clutch disk has teeth on it to grap the drum or outer case and produce the correct gear. If thats what they told, you, be careful because it sounds like a story to me.
