Even when I'm running stock tuning in my truck I can see boost as high as 35psi when NOT towing, and boost as high as 42 when towing. Assuming that my my Pro-Comp boost gauge is correct, what could cause such high boost?
I've blown my intercooler twice now....both times while towing my travel trailer. To maintain any speed up my local hills, I'm in the 35psi range for up to 3-4 minutes. That doesn't seem right to me. Is there any other obvious causes?
With that kind of boost in stock tune, I'd think you'd be getting overboost codes. About the only thing that will cause that condition is a frozen unison ring in your turbo causing the variable vanes to be more closed than they should be.
Hopefully someone will be along to steer you toward a reputable dealer of intercoolers. I know Spearco and Banks make good ones but they're pricey.
P0299 is called an underboost code but it should be named "outside of boost parameters" because it also indicates an overboost condition.
I don't have my manuals here to verify it but the other code may be for insufficient EGR flow.
If the truck sits idle for several weeks, the inside of the turbo housing starts to rust. This rust locks the vanes in whatever state they were in. The unison ring can also rust in place at it's inside diameter surface at the tubo housing. Also locking the variable geometry turbo.
Or it could be your tuner.
You are correct misterc. The P0401 code is insufficient EGR flow.
In addition to the possible VGT or tuner issues, you could have a bad EP sensor or plugged EBP tube, or a faulty PCM (however, I would think the PCM problem would be unlikely).
What do these mean?
Keep in mind, the intercooler is blown.
those can both be attributed to the blown IC..
MAP doen't agree with tables for VGT solenoid duty cycle input..it's expecting a certain amount of boost at the MAP sensor based on IAT1, IAT2, MAF, EGR valve position, VGT solenoid input, and possibly EBP..
I think that the reason your intercooler blew as becauce of your over boost issue. I had the same issue and caught it before I blew my Banks Cooler. Your turbo veins are most likely stuck or it has failed completely.
How long has the engine light been on and do you have a warranty left on it.
In another post, the OP states he blew the previous intercooler. There is something wrong that is causing repeat failures. I would bet on the EBP sensor, but it certainly could be the VGT actuator or turbo itself (and then there is always the affect of the tuner .......).

What is the best way to troubleshoot the above said problems.
Wasn't the strategy changed on the '04's to take the EBP sensor out of the system and used an inferred EBP from other sensors? Or did that change with later flashes?
